Yeah have done lots of research before doing it don't worry! I don't have the gearbox issue though as my setup is completely different. You're right the main difference is the pistons but I have fitted an intercooler to try and compensate for it a bit. Many people have converted n/a a series and run about 7psi reliably so that's what I will aim for eventually, but will get it tuned up on a RR to check fuelling on boost etc. This might not be relevant to you specifically as I don't where you are taking the boost pressure reading from but there will be a lower boost reading after the I.C.. Usually around 1-2 psi. Another aspect is, you're running really low boost and that I suspect makes it harder to get a 100% accurate reading on a basic mechanical gauge, even one that only goes to 15 psi. If you can't find a leak and you're happy with the performance (and presuming the fueling is correct) drive on and leave well enough alone would be my 2p's worth of advise.

It's a difficult one this. But if I have pick a decade it's the 80's cars for me. Then again the most reliable cars I've found were from the 90's especially J stuff. So, I'll pick 1985-95. That should cover a multitude of very capable and interesting motors.

Issues: Rust, then again the youngest is 25 years old. Suspension, most if not all the bushes, spring & shocks are in need of replacement by 80K miles plus ball joints and steering linkage. Rear subframe & engine mounts etc also. Time not just mileage will have an adverse effect too. Head gaskets can go at 100k + miles and timing chains can become sloppy but these tend to be be affected by lack of coolant and oil changes. Diff's whine and leak but suspect the whining is again due to lack of oil changes.
General parts are cheap, even buying Lemforder parts.
They make a very good daily driver considering their age and a nicer cruiser than a E30. The 2.0L auto would be my choice at a minimum. But ideally the 2.6 auto is the way to go as it's simply far superior all round.

I think the reason some find them a bit boring is because they are so good at everything owning one becomes uneventful. Yep, totally agree with you. Some people confuse a very component car with dullness.

I think the E39 is not there yet as a 'retro' car. The styling still looks reasonably modern imo, kudos to BMW for that. Regardless they are a darn good car.

Sell as is. What you think it needs now to bring it up to spec, it will work out that there's more that needs doing - well it never transpires to be less work or less costly. And prices are all over the place (E39 M5's anyway) but the majority of buyers I'd suspect are well versed in the pitfalls/costs of these. An honest/straight forward advert might yield you the best return and the shortest selling time.
Edit: One thing I would do besides having it clean is to fit the correct colour towing eye cover.

Google.de is your friend I'd reckon and having the Zender part number would help. Also do a search on eBay.de as there is from time to time Zender stuff for sale. Good hunting.

Being an MX5 owner I'm probably biased. But I think I'd stick with an MX5 and finding a suitable 1.3/1.4 engine. Simply, on the basis that MX5 are plentiful, cheap and there's a great supply of parts both new and used plus there's a wealth of tuning knowledge out there. Suspension choices, LSD's, 6 Speed boxes, Roll bars etc, etc - the list is endless.

Front timing cover tip by my boss, a little bit of gasket seal in the corners when installing. Apparently prone to leaking here! Another great update, top work. Did you skim the top timing cover when you had the head skimmed? Looking forward to future updates.
