Interesting concept, I'm looking forward to see how you progress with the sump casting. Just a thought here I know that traditional patterns are usually made of wood or lost wax for smaller items.Casting patterns can now be created on a 3D printer could this be a time-saver for your project, the only real issue that I can foresee is the size of the project you would require a machine bigger than the domestic/hobby printers that are now popping up everywhere. There are some companies and local business set up help agencies that will 3D print a large object for a reasonable fee or perhaps try a local college for assistance, they are always looking for real life situations/ problems that students can work on. Of recent, I have used sign makers signboard, not the corrugated plastic stuff, but stuff similar to plastic facia board, its easy to cut with a Stanley knife. glues up with superglue instantly and its cheap, but easily strong enough to knock up for a pattern, I would also run small radiuses fillet of filler along all the joint edges, I don't see why 3d printing could not be used, as long as the finish is good enough to allow the sand not to break up because the sand it stuck in the texture of the 3d printed item

If somebody had mentioned he was in need of a TIG welder he should of asked. I have a little 240v dc Tig that would have been just the ticket...🙄 Harling foundry for the casting? I do know somebody with an induction furnace that we could use...😊 I used to use Chiltern Casting in Dunstable, and get the heat treating done too, The only foundry I have used around here was London Castings, in Bexhill, whatever I asked for with them, they just did what they wanted, ask for LM24 and HTd they would use what was in the pot, normally low quality LM6, so full of porosity and so soft it was almost impossible to put a thread in it....

When you're getting them cast. do you have to "oversize" the pattern to allow for a degree of shrinkage, or is that not an issue on aluminium? Great project BTW, thanks for posting! I do make the pattern 2-3% larger to allow for contraction, I have never had much of an issue with it TBH

The sump has moved on a bit since I was last on here, its never going to be a thing of beauty, and I am never been a fan of MIG welding sumps either, but with no access to a TIG welder any more, Mig it has to be, and lots of cleaning off every time I weld to remove spatter. a slight change of shape had to take place to enable me to get the bolts fitted, its not done much to alter capacity, if any, from the original card trial, initially I was going to trap door the sump, but I don't think I will be wizzing the van around too may tracks, so some simple baffles have gone in instead, TBH I'm not even sure these mediocre items will do much.... its the thought that counts every weld has been tested with solvent, and a few did leak slightly, so they were ground back and re welded, eventually getting a sump that appears to be not leaking and 30mm shallower than the original mullered sumps, with 15% more capacity, I'm going to spend a day cleaning the thing, mostly inside, but I have made a point of cleaning after each part I have welded, so hopefully there won't be very much carp floating around, there will also be several small rare earth magnets put in the sump too, just in case I missed something, I now have to wait for 2 sump Gaskets to come in the post is I can re-install the sump, TBH, I'm less than totally happy with it, especially with so many welded seams, if it bottoms out there it a possibility that any of the welds can fracture, if the sump works all well and good, BUT I have a cunning plan to make a cast alloy one, made from LM 24 aluminium, which is a fully heat treatable alloy, so iy can be made quite strong and not too thick, about 6mm seems to work, and being heat treated it take threads very well, this one if needed will be full length without wings, but properly baffled, I have done several before and although not particularly cheap to get cast, I do the patterns myself, which is where the cost is in casting, so its still viable.

Welcome back Matey, one thing that never surprises me is how many people have had a visit from the black dog, Focii, Ive had a few, mostly TDCI Sports and always been good fun, I think they lost something with the Mk2. And obviously you love New York as much as I do, fantastic place to go, would be back to the US tomorrow if given the chance, Do the MardiGras next time, ......PARRTY...............

Yep, like that, wheels would be different tho, got to be something like the deeper dish E type Lightweight Dunlop wheels, Knock-offs optional, it would take a lot of work to make one of these go around corners,

My Tiguan used have odd smoking sessions, turned out to be the EGR valve was misbehaving, and the price for a new one was criminal plus fitting, I sold it quickly,

I love any of the COE cabs, Even thought about doing a Commer Karrier, but nowhere to store it, and too heavy to work on for me, My thoughts as you have found an aircraft section is out of reach, find a tanker and convert into a camper, preferably on that has been used for food stuffs, not fuel, or, a different route altogether, fit a flatbed, and then build a old style faux packing crate or three to fill the bed, held down diagonally with chain tie downs and a green canvas tarp tied on over the top to make waterproof, so looks like a old style and rigged cargo, that would make a good camper, with plenty of internal space

The Essex V4s were considered a Boat Anchor when I was a pup, first thing you would do is rip it out and fit either a X flow or a V6, interesting to see they are gaining popularity again, does Ric Wood carry tuning parts?. and does the Cologne v4 still use the troublesome fibre timing gear.

Fuel pumps plumbed at last, ... well from the tank fwd. so I have turned my attentions to other things, namely ground clearance of the sump..... This was always an Issue, 20mm of sump clearance is not quite enough. not an issue to get the sump off with no crossmember under the engine and the car in the air... or so I thought, removed all the 20 or so bolts and nuts, big screwdriver into the gasket area and twist, the sound of ripping silicone was quite heart warming , then it just stopped, jammed!!! no matter how much pushing and shoving it would not come any further down, had a chat with members of the Toyota 4age club, which was quite pointless, ;( next day armed with a heavy duty pry bar made for moving printing presses, I got one end into the gap and started doing pull-ups on the bar before there reassuring sound again of rupturing silicone the sump came away, the problem being, this engine has windage tray that is bolted to the block with the sump bolts, this has been siliconed to the sump rail, and the sump siliconed to the windage tray sandwiching the oil pickup between them until I did the big pry bar thing, I now need a new windage tray, . Sump off and inspected, in a previous life, it has taken a hell of a bashing before I got my hands on the engine a quick wash down and a rub over with a grinder sporting rhino pubes the paint came off, and before I do any cutting of something like this, I screw the sump to a flat surface, for me normally a kitchen work surface, just to make sure when I weld it, it stays flat and after a bit of measuring ... off with its bottom, a quick cardboard mockup made to give me an idea of what room is available, there is no space on one side as that is occupied by the exhaust, so, its all over one side and, obviously it will not run down to the rail as I need to be able to bolt it up. Ill give it a baffle plate, but its pointless putting a trap door in there's more to work out but its a start.

Some of the shortest ITBs I found were jenvey Hayabussa one, not the cheapest by any means, but they seem to turn up on Evilbay on a regular basis. Or as a more appealing thought, a double log plenum, 2 small throttle bodies and a small turbo? ??

Saab discs for the win...Sure you can find suitable bearings so you don’t have to cut and weld anything😊 Peugeot also seems to have a huge repertoire of discs and always done well for me
