Hi everyone, thought I'd post what I've been working on for the last 5 years! I'm hoping to finish it this coming April / May. These photos were taken in 2010 when it was a standard 2.0ltr she looks pretty clean from a distance but up close there was the usual rust spots and rotting sunroof. The failed MOT in October of that year forced my hand in doing the following conversion, which meant my current Manta 400 replica had to be shelved, more on that later.

And so starts the teardown. Chasing the rust got quite severe most of the lower bulkhead was cut out. Replaced with galvanised steel.

A coat of paint changes everything! Made up a temporary paint booth with polythene sheeting on the drive, which was fine for just the engine bay.

Trial fitting the engine Then cutting out the rotten roof. [/url] Final fitting of engine. With that comes the nightmare job of rewiring, I replaced the whole loom with a home made loom, i think this was the hardest bit of the whole rebuild.

Hi Alpina99 just testing the water with this build, soon as I've mastered posting I'll put up the thread. Hi Jim, its a 3.5 rover vitesse engine EFI 3.9 cam, heads ported & gas flowed with Range rover p38 exhaust manifolds. I'm aiming to run the engine in then change the inlet manifold for the Thor setup.

Engine bay finished, it's just the rest of the car that's rough was thinking of leaving it as a street sleeper. Trouble is with these projects you start of with a simple idea and it seems to snowball! I had to cut a new exhaust tunnel into the boot floor and upgrade the fuel lines, then I ended up tarting up the boot. Here's a before shot During And after with LED's and sub box on runners for access.

The next stage was the suspension and braking system. Replaced the standard discs with AUDI 80 2.0 16V 1991-1992 DSK587 and Cavalier MK3 2.0 16v Calipers. The front disc guards were rotten so I constructed new ones. The rear drums were replaced with discs and Scorpio 2.9 24v 1991-1994 calipers.

On the subject of exhausts I've run the manifolds forwards and then back under the engine all in stainless steel here's the layout prior to cutting and welding. I've used a pair of AUDI A4 2005-2008 3.2L Throttle bodies as exhaust bypass as these were a lot cheaper then purpose made ones. I had to cut off the lip of the throttle body and the exhaust tube slips over nice and tight. For the other end I made a blanking plate for getting it through the MOT and flange for the outlet to finish it of. The terminals were identified to open and shut and cables run to a switch in centre console.

Whilst I was installing the exhaust I noticed a small hole in the nearside sill, so the whole sill was cut out and a new one installed welding it in and on the last two inches to go, catastrophe! Never weld when windy! Insure interior has been removed! Make sure you've got someone else on hand. Thankfully I had a fire extinguisher to hand, but what a mess!

That’s just such a shame! As terrible a set back as that is, you could have only been seconds away from loosing the lot!!! Do you think the seats will clean up? They look ok if a bit dusty

Looking forward to more - hope you've recovered from the welding incident
I had a slightly worrying moment when angle grinder sparks set alight some roof horse hair type insulation a while back - there are now CO2 extinguishers at each end of the garage and a couple of small dry powder ones above the work bench.
The garage is attached to the house and the worrying moment made me really think about things

Thanks guys, to be honest after I put the fire out I just laughed more in disbelief then anything else, the dam car has been fighting me every step of the way as they say two steps forward one step back! So I needed a new front seat, door card, carpet and speakers. Well having to buy new speakers I thought, sod it, let's go extreme. I've taken out the whole rear of the car and welded in a half roll cage and made up a metal subframe for the amplifiers and the twin battery setup, one for the running of the car and the second for the i.c.e. I've cut a new parcel shelf out of MDF and cut multiple circular vents under the rear window, the aim is to vent the hot air from the enclosed amps using ducts to keep the rear window demisted. Also I've cut vents into the parcel shelf into the boot for the subwoofer so the boot has become a vented sub box, this has the effect of getting the base into the car but when outside you don't get the loud thump thump you would normally get, preliminary test sounds good.

Sorry to hear about the fire Paul but at least it’s given you a chance to upgrade/improve!
Do you have any photos of your engine mounts? I’m fitting a Rover V8 to my mk1 Cav so it’d be nice to see how tackled this?
