I now have the door bottom ready to weld up. Unfortunately I forgot to take any photos of what got me to this point The front section was cut off fairly close to the bottom to try to keep distortion down. The frame edge was rough and holed in places but the metal on the adjacent part was solid so i cut the 12mm wide flange off and replaced it. Another piece was cut for the skin repair and a return folded for the crimp. The centre piece where the swage line is was made as a separate piece and welded in. All I have to do now is weld it up and make an offering to the gods of distortion.

Well, it's been a while! I've been doing some much needed decorating around the house and it became something of a saga but it's coming to an end now. So, this door. It's been a bit (lot) of a nightmare. I struggled with distortion but I had made templates so I got the shape back. Yesterday I finally got it fitted. Closed the door and the top went flush, looked down and the bottom was closed to 2" proud of the body. ! The edge profiles were right but it was twisted from the swage down. It's amazing how much a block of wood and a size 9 can correct for a desperate start to getting the damn thing to fit. I finally got the last bit to align by putting tension on the back edge and spot heat shrinking the inner flange. It will require the inner edge of the frame touching in but otherwise the paint is unmarked. Phew! Have I mentioned that I hate working on doors? Anyway it's on and fits. Currently no latch so it hangs open.

At least you didn't have to cut the front of the door off like I had to after painting it!!

The Pop has a heater (well, will have) so it needs heater pipes. There is no chance of getting moulded rubber pipes that fit so I made them in 15mm stainless plus bends. I bought stainless barbs and machined them to fit in the tube before Tig welding the lot together. I will use short hose connectors at the ends. The hydraulic clamps are temporary, I haven't decided what to do for clamping yet. I still have to put some bleed points in. As I'm using 15mm tube I am using 10mm bar with a 7.5 radius milled into the end and cut off in the lathe. I'll finish and fit them tomorrow.

lovely work on the pipes, one thought though, is there going to be enough rubber between the pipes and the bulkhead connection for the engine to move around on it's mounts?

The engine mounts are pretty stiff, it doesn't move at all when running. I'm fairly confident it will be ok (crosses fingers...).

Silicone hose will cope fine with any movement.

I've added a small support at the thermostat end of the long pipe (bolts only loose). I've also added a bleed point on each pipe. They really need polishing now but it's one thing I do not have unfortunately.

This turned up in the post today so now I can get the cooling system completed. It's the biggest I can get on the radiator. So break out the CAD and get some brackets designed. These will weld to the side frame of the radiator. I did get the parts cut but forgot to take a piccy. I had to leave it at that point as I had to get stock from the local engineering supplies.

To continue. I cut a pair of brackets out of 2mm steel. The holes are countersunk as deep as I dare and then countersunk screws welded in. This gives a smooth face to the radiator. These were then Tig welded to the frame. It's not an ideal method but the frame is very thin and I had no intention of trying to weld what would be complex mounts to the side so that I could have brackets that bolted on. This does mean that the fan shroud sits 2mm off the core but I'll make up a foam gasket to close the gap.

It only took me a few minutes to cut them but it's something I've been doing for years. I clean up with a finger file and high quality ceramic belts (which are really good) or file finish, depends on accuracy, finish required etc.
