cavboy80 - I almost bought a NOS head gasket set at Knebworth for £20. Wish I bloody had now. Anyway I'll have a look and get a set. Read on further down as I need your expertise in this update please. darrenh - Great link and great tip about the part numbers. If only I knew most of them I would be well away. I need some parts for the carburettor rebuild. gtviva - PM sent, awaiting reply. Time for an update on this. As you're aware the Cavalier is now away for the Winter. You'll also be aware that in the last update the manifold to down pipe bolts sheered in the manifold. This has prompted to sort some things I've noticed over the Summer. Firstly the Cavalier has a habit of high revving after a long journey and generally being a bit jerky. As I know the carbeurettor needs a rebuild I thought now would be a good time to do it, as the inlet manifold is above the exhaust. Firstly lets get the airbox off and see the oily, greasy and generally grubby carbeurettor underneath. 4 nuts, a choke cable and some linkage removed later and the carbeurettor is off and on the bench. Back to the engine bay and it's still looking a greasy mess. I had always known that one of the exhaust manifold bolts had left unexpectedly and it was a job on the list. I'll get it done now as luckily it hadn't snapped. Removed the remaining manifold bolts and then the inlet/exhaust manifold was off. They need separating but I actually don't have the multi spline tool required for the bolts holding the inlet to the exhaust. I'll have to get one. The reason it had to come off in the first place. These two pesky bolts that refused to come quietly. Need a good stud extractor for these two. Back to the car and the engine was caked in grease and grime under the manifolds. A real grubby mess. However, a mixture of thinners, Jizer, a stiff brush and some brake cleaner had it looking like this. Back to its original black and also the yellow on the engine mount nut to show it was torqued down on the assembly line. Back to the carbeurettor and apparently it's a Varajet II. A quick Google search educated me slightly. However I could not find a repair/service kit. (Cavboy80 I'm looking at you here) This is the only number I could find on the whole carbeurettor and not sure if it even means anything. It just needs a good sonic clean and adjustment I think. I don't think there is anything majorly wrong with it at all. Anyway, as usual thanks for looking. Any assistance is greatly appreciated.

That's different from the Carb on mine, that's a Solex. Have you tried the Carburettor Hospital ? they stock loads of various carbs and rebuild kits. i bought a set for mine as it was running off and a VERY extensive kit arrived. www.carburettorspecialists.com/Hope this helps, i'll have a hunt for any other palces that can possibly yeald something.

sal - Cheers pal. That may well be ok, not sure if it matters whether it's not a 2.0. I've saved it in my watch list either way. cavboy80 - What carb is on yours then? Weber? I've not heard of the hospital, I have now though and I will be calling them first thing in the morning ? That's great help, I will get myself a head set as well from somewhere. Got a fasterners near me for the bolts so that's easy.

The proper repair kit for a Varajet 2 is anything from several .22 bullets, up to whatever you can get. Explosives recommended. They are good when they work, but when they stop working right, they are garbage, save yourself the headache, and get a Weber 32\36 You can bore up new holes in the varajet manifold to fit studs in the weber pattern, or you can get an adaptor, or a specific weber\Zenith intake

MadMaxx - I get the impression that the Varajet is junk, judging by the 'made in France' casting (Controversial!) However I am a sucker for taking things apart and repairing them. As you can see from all of my threads I try to repair first. Even more so on this update if you read below. If it is junk then I will certainly move over to the Weber like you say. darrenh - As above! I am going to have a go with the Varajet though. So it's time for an update on the Cavalier. Time to tackle the exhaust manifold. Firstly I drilled the centre of the stud. Well centre-ish! I tackled both of them with the stud extractors and they would NOT budge at all. They were pretty much fused in to one. Unfortunately too much leaning on the corner stud extractor resulted in this. The tapered extractor split the corner off. Even with a lot of heat they would not release. This is the offender! I got away with the middle hole. The hole is slightly oval but a clean of the threads meant that I can get away with it. Luckily the manifold appears to be suitable for welding. We will try and repair it and see what happens. If worst comes to worse I'll look at other options. Big thanks to cavboy80. I went to the Carburettor Doctor and got myself this. I'm looking forward to stripping it down and seeing if it will go back together. Very good service from these guys and I'm happy with the quality and value for money.

I've drilled out manifold holes like that before to use a bolt and nut, a lot easier if you ever have to disassemble it Varajet castings are the problem, they crack, but this IS a hobby, so if tinkering with things is the plan, go for it! (i have to admit to actually managing to fix a varajet once, seeing as i had no manifold that would fit for an Ascona 1.3s But two i've had had hairline cracks making it impossible to get the engine to run right due to fuel\air leakage)

no beef with varajett myself, it made it to 100k miles with only a sticky float break down. i only fitted a weber because that was the trend back then, allegedly more power.

Hi there
I have had good results repairing cast iron castings using 95% nickel rods and my arc welder.
Pr-heat the casting in the oven, v out the crack, once welded put in a metal bucket and cover with dry sand so that it doesn't cool to quick.

Glad the Carburettor Hospital came good Blacksaff, their kits are VERY comprehensive and you'll no doubt have a good time rebuilding it. My MK1 runs the Solex 32/32 DIDTA carburettor with an automatic choke, it all works perfectly even though people claim the Auto choke as being junk. What an -ache about the manifold, i'm pretty sure this can be welded though.

MadMaxx - I thought about going stud/bolt and nut on the Manifold but unfortunately the reverse side doesn't have clearance for the bolt head. It is a hobby yes, tinkering is fun so we will have a go. I wasn't aware of the cracking or the play in the throttle body, so thank you for that. I'll pay particular attention to these areas on the strip down. darrenh - Good to hear a success story for a Varajet! Might not be all so bad then. reliantscimitar - Thanks for the tips, see the below results. cavboy80 - Thanks again for the tip off about the hospital, the kit does look good and yes you're right, I will enjoy the job. Manifold is all sorted. Just can't get this bloody elusive gasket for love nor money! So update time again, the manifold has been repaired! As you can see it's come out pretty well. Managed to match the threads and once I'd run a tap through them they're ready to go again. On a slightly more frustrating note, I've now got two NOS cylinder head gasket sets through the post. The first was an FAI set which didn't have the bloody downpipe gasket as advertised. The second which came to replace the FAI was a Brovex kit and that also didn't have the gasket! Apparently I need a PAYEN DK020 kit as these contain the down pipe gaskets I need. The Opel part# is 5012894 but even that doesn't come up with anything. So the search continues on! Thanks for looking and all comments welcomed and appreciated.

That's looking like the right gasket totally. Great advice and help but see the below update. So, time for an update albeit very small. Ever heard the phrase 'spend all your time looking for something and then you find it right in front of you'? Well after my last update I decided to call someone who has an old school vehicle engineering company. The sort of place that smells of oil and swarf. So I called Neil @ Power Units, Hatfield, Herts, 01707 264310 He has so much old stock it's unreal, told him I wanted a PAYEN DK020 kit and instantly he told me that was for the Opel/Vauxhall cast 1900/2000! Such fantastic knowledge. He said he'd call me back once he had looked in his stores. Sure enough 15 mins later he calls back and tells me he has these. Hallelujah!!! All 3 gaskets split from the PAYEN kit. He didn't want anything for them. However I gave him a fiver as thanks to show my gratitude. If you're needing ANY old gaskets or some engineering around your engines well worth a call, I cannot rate them enough.

RESULT !!!! I'd be inclined from now to get any that you come across, even though you may not need another you at least know you've got some more. Nice work getting the maifold repaired too, looks a decent job, now it's neededing a good coating of heat proof paint. For just a detailing position.
