what is it actually for?
why cant you go throttle bodies or turbo?
simplest way to more power is fit a different engine that is more powerful or more tuneable.
more valves more cubes more boost more throttles.

is that Mini/Landrover sized? if so look up bearmach etc, they are very cheap as an upgrade to the sealed beam Defender/series Landrvoers, there are some with an LED halo if that floats your boat, they also have a normal sidelight bulb holder so you don't have to wire the halo up.

also preferably use a better insurer, when things to pete tong flux are the worst for customer service, and its not even gone wrong, by the sound of it they are just slacking.

I want a middle box to go with the two blue boxes I got recently on trade plus 20% off but they don't do them in blue the sods!
middle box on trade is £100 not the £250 price, and the blue web only top and bottom bundle is £298 but out of stock.

looks very similar to the 205 gti as well, so very common, the return is the 8mm barb on the bottom.

the self built small shipping container was exactly what came to mind having seen a few videos of Will's yard, move two or 3 cars and it'd fit in quite nicely without losing too much.
media blasting I think would be the process with least involvement of health and safety and licencing, suit up with an appropriate blasting suit with breathing apparatus is it I think, dust extraction and filtration is another thing to consider.
anything that involves chemicals gets a lot more complex so speaking to HSE and DOE would get you a lot of information about what you need to do.

More importantly how much of the original shell / subframe needs altering to get it to fit ? That is the more important question as it may take you outside 8 points system and into the world of BIVA . K series replacing K series, so nothing at all.

it shouldn't be too hard to diagnose the fault, testing sensors is pretty straightforward though you will need some form of reference figures to work from, getting the part numbers and seeing if they cross reference to another known vehicle will help.
with a little bit of basic knowledge you should be able to get it running right very quickly without having to book lots of time to the customer.
they will thank you in the long run for not fitting a carb!
working in a garage does your brother have access to autodata? I have a copy I can look at later if not, fingers crossed there is something in there about these.
just had a read of that PDF and though the ecu is unique to the ACD engine the rest is very normal VW early 90's stuff.

a razor blade is one trick I've seen and used, you have to be careful not to dig the corners in.

that's very interesting about the discs, as a friend of a friend has very recently picked up an 04 built 55 registered vauxhall monaro, 6 speed manual in silver with a hsv spoiler added and some subtle rear boxes.
