yes thing is, you put a soft pad on thick steal you get a valley, on thin stuff, you make it really weak, soft pad will run on the flat stuff, then over the weld and then sit back down again on the flat, so its takes off metal from everywhere! I've not had that problem. I use a coarse flap wheel to knock the welds back, then a fine one to finish. These are the ones mounted on an angle grinder, not the drill mounted ones which have too much flex in them.

Right, seeing as the guys that know the rules are all on this thread I'll ask my question here.
I want to put series 2 land rover body bodywork onto a Merc ML chassis, I will need to add a few extra body mounts and remove the original merc body mounts (which are non structural).
I want to remove the ML Mercedes engine, and fit my big turbo om606 engine to the ML's gearbox. This doesn't require mods to the chassis but I will need to add some extra engine mounts (drill and bolt to chassis).
I want to bin the ML electrics and wire it all up like a series landrover. this will mean removing abs, airbags, esp, ect. And also using landrover light units.
Is any of the above a problem? Do I need to BIVA test it, or can I MOT it as normal? It will be using the ML registration plate?

I only have very basic understanding of car electrics. If the wiring diagram gives you the creeps you would hate the real thing with 30+ years worth of bodges and additions! Think I will grab a 4 fuse holder and some fresh cable tomorrow and at least make it safe for now then look at letting someone with more understanding look at better options in the future. That sounds good, run the headlight relay wire through a 30amp fuse and down to the battery terminal. That will be safe for now, when time permits we can talk you through re-wiring your van safe and properly. I work on alot of horsebox lorries so used to seeing wiring bodges, you would not believe some of what goes on inside those!

What's the wire marked 2-W spured from the alternator cable? EDIT: just seen your post. That whole wiring diagram is a mess, I've never seen anything wired up like that before. Think I would run the headlight relay direct from the battery or a separate ignition relay, and make a new cable from battery to alternator. That’s the plan. Just seen it’s It’s already fused at the dash so I presume I can just extend the cable to the battery terminal and take it out of the charging loom all together. Looking at that diagram it shares the fuseable link with the alternator, so you will need an extra fuse by the battery. But if it were me doing it I would wire in a main relay to control the others, as that diagram gives me the creeps.

What amps is the alternator rated at? Where is the leisure battery connected to? What else is fed from the headlight relay other than the fuse block? Have you tested the output with the headlight relay removed?

What condition is the fuel tank in? Fuel tank is good, slight rust around where the filler neck meets the tank itself but no leaks.

A word of warning about w124's, they hide rust very well. The underbody protection is very thick and will still look solid even though the metal behind is long gone.
Before you start have a good poke around the 4 jacking point tubes in the sills, the floor underneath the rear seats particularly under the central locking pump, the rear subframe front mounting point inner edges, the floor under the drivers seat base rails, and the front crossmember between the wishbones.
Other areas like under the washer bottle, front wings, and the estate section side window rails will be more easy to spot.

I think you've got the just of it already. But advice I'll offer is stay away from gasless mig welders, practice welding two big lumps of steel together first so get an idea of what the settings do. Always make sure to thoroughly clean the surface of what your welding to shiny metal (or as good as practically possible).
You don't need training or a teacher, just practice.
Car bodywork is thin and will warp easily, so wait until your confident till you tackle the arches. practicing on an old bonnet or something will help.
Always disconnect a car's battery terminals before you start welding repairs.

Looks great, I always prefer the pre-facelift front end, looks like a proper merc. The Brabus 3 spokes make it.
