I need some advice then guys (amour?)
The thing will only run with the choke 80-100% on... even once warm. As soon as you drop the choke below that point it cuts out & dies
Anything I can look for?

what condition is the plug? sounds lean, is there an airfilter in the box? adjust the idle mix jet

^^^ what he said. Try running it on choke at high revs, then take the choke off. If it will just about run, fiddle with the mixture screw, which i believe is the small goldish one near where the airbox joins on. If not, try going all the way in with the screw, and then 1/2 a turn out. Keep going untill it will run well off choke. When i had mine, i was exactly the same, but once the carbs set up thise engine pull really well

Plugs in good clean condition, filter is in the box (I patted the crud out of it)
Ill try the full revs trick. There's no throttle cable - well its not attached at the handlebars end - does this control any of the idling?

bit of throttle jiggling usually required to get little bikes started, what colour is the plug, white black or tan?

(plug is tan BTW) Symptoms/behaviour are: -- It starts with no choke and a little throttle - but not at all with the choke engaged. -- Once started I quickly have to whack the choke to fully engaged to keep it from dying

okay tan plug is good, sound a bit more like the idle(second one forward of the airbox) needs setting, screw it in and try again.

not sure I can add much help. I had running issues with my mower engine, but it seams to have sorted a lot of the issues out all by itself! I just gave it an itallian tune up! Shouting was involved, so perhaps a few suitable expletives might help!

Sounds really stupid, but has the choke lever got any markings on it? I just thought that is sounded the exact opposite of what usually happens

Also, its gonna run like curse word with that header, and lose a lot of power Perhaps it only runs on chocke because the pipes leaned it out so much :\

Well just to be sure, whip the airbox pipe off and have a look. Mine had a carb like yours, and all the way up was no choke Worth a shot, but if not, do the full revs thing and just gradually work the screw outwards untill the engine note smooths out

I'm gonna strip the carb down tomorrow, clean it in a load of petrol. Ill check the pilot needle hasn't got any curse word in it etc. I'm pretty certain the choke is on when lever is up... the revs slow up as you pull the lever down.

The engine is a 4-stroke though so not too reliant on the pipe (well, nowhere near as much as a 2-stroke). Plus I hacked it off mainly because it was shagged (little holes in the side etc) It was running the same when I was riding it around at work - pre-stripdown & hacking. Its running no worse with the pipe off. I might just give it away TBH, the last thing I need is another project when I'm trying to move house!
