Hello. I'm new on this forum, so here's a story about my car, and also, a little about me. ;D
When I was 16 years old I got this Volvo for free from a friend of my father.
The body was not in very good condition. A rear end collision made the deck too short... Just fixed with bondo. The decklid that was on the car when I got it did fit, but when I changed it to a decklid in better condition, it became clear that the car was maybe 3 inces too short. Here, it is fixed, the rear pan is welded in from another 544, but it was rusty, so the lower parts are home made.
Also, the trunk floor there was very rotten so I had to change it too.
Cut a hole in the floor...
Weld the bad sheetmetal near the sill...
Insert a brand new frame rail...
And also a new floorboard.
Volvo 140 brake booster, shortened mounting tube to fit better.
Also had to weld in new floorboards in rear.
The rear inner fenders are prone to rust on 444/544s... Here I have changed on one of the sides.
I mounted a rear axle from a 1978 Volvo 245. It is actually a Dana 30, which, for example, are used as the front axle on Jeep Cherokees. So there's a lot of stuff for it available in the US. Installed this locker as a cheaper (and better?) alternative to an expensive Volvo LSD.

New cowl side and sill... (plz correct me if that's the wrong words)

Stripped the engine compartment from rust and paint with a wire brush... And yeah, I had to weld in a firewall from another 544, as you can see in the first picture, this one did not have any when I started.
Made the firewall ready for painting
When all welding was finished, the under side of the car was stripped from rust, paint, undercoating etc. using a wire brush.

Painted the front suspension crossmember... The front suspension are replaced with one from a 140-series Volvo which are much sturdier. Also, with the 240 rearend, I get disc brakes all around with 4-piston calipers in front. The bad part is the odd 4 1/4" bolt circle, which are redrilled now to the old 4 ½".
2,5" stainless exhaust system, custom made.
Here, you see that I had to modify the frame rail a little to clear the 140-series upper A-arm. Other than that it fits very well. To remove the front suspension, I now have to remove the A-arms from the crossmember, but to be honest, how often are that a must? I also have heavy duty springs, poly bushings, and Koni Classic all around to improve the handling (at least I hope so).
Some paint on the floor. Yeah, maybe spray gun would have been better than brushing. Maybe white would have been better than black. But since this is not a race car, I will have floor mats, so I don't care.
Rack and pinion steering, from a non-PS '84 Astra, here it is washed, polished and painted with new rubber.
Here it is. Since the Volvo is front steer, I had to use a RHD one and mount it backwards. But luckily, the Swedish postal services drove Astras in the '80s so finding one was not difficult.
Also, to have a safer column than the stock 544 "spear of death", and to get the column away from the intake manifold (I'm using a crossflow Volvo engine, which were never used in the 544, they all had intake and exhaust on the passenger side), I installed a collapsible aluminium shaft with double u-joints from a Volvo 740.
Bear claw door locks hopefully will work better than the stock ones (which looks like the locks you have on house doors).
Painted the engine. Only brush-painted since I will not run this for very long. It is a '78 B21A, 100 hp carb engine. I don't really know what I will build, but I'm dreaming about a wild 16V naturally aspirated redblock Volvo engine, with VEMS or a multiple carb setup.
The pedals are from a Mercedes-Benz W115. Probably the quickest way to install hanging pedals in a 444/544 since the firewalls are at the same angle. Also, the MB master cylinder for the clutch works well together with a Volvo 120-series slave cylinder.
An engine compartment that's starting to look like something. As you see, the brake booster required me to move the heater to the passenger side which required more work than I thought.
Replaced the coil spring for the hood with a gas strut that originally was from a Volvo 142 decklid.
Electrical fan is a must, the water pump on the newer Volvo engines are too long to have a conventional fan in a 544. Comes too close to the radiator.
Since finding a stock gas tank in good condition were impossible, I will install a fuel cell. Better safety is a bonus.
The wheels. I'm using the center from the 544, but in front, I'm using a 5x15" rim from a Volvo 140 DeLuxe, and in rear, 7x15" from some ugly Mangels chrome wheels. The stock wheels are only 4x15" which I think is too narrow to look good.
