Roof. My roof skin was in terrible condition. You can't buy a new skin. There are two versions, early and late, the difference being a revision of the guttering design. I think the change happened around 1984. My van being a 1980 should have an early type but a late type roof chop, date stamped 1986 turned up within a reasonable distance so I went and bought it. My second dilemma was that I didn't want to put a high top roof back on. The original liesuredrive one that came with the van was in too poor a state to be of any use and they make the van harder to get into car parks, more unstable in wind and much heavier. So I wanted a pop top. My preferred type is a side elevating (viking) Devon roof. They look like this One turned up on the south coast hundreds of miles away but there weren't any others at the time so I hired a van and went and got it. As it turns out it had a lot of hidden flaws. Parts bought, work could carry on. Hundreds of spot welds drilled out to remove the old roof skin. Roof frame repairs carried out and painted in epoxy. On the replacement roof the hole in the middle had to be enlarged and a folded return added before the inner part of the Devon pop top could be riveted in. I wanted the inner pop top to be fitted prior to removing the skin from the frame just to help retain the skins shape. No pictures but the roof frame was then removed from.this skin. Hundreds more spot welds and the underside of the skin epoxy primed before fitting to the bus

The underside. VW T3/T25's can hide some dangerous rot. The rear suspension consists of 2 big swing arms and coil springs. The swing arms rot from the Inside out where they bolt to the van. In turn the van rots out inside the inner sill where the brackets that hold the rear swing arms on are. This often results in these vans getting scrapped when this is found at the MOT station as it's an awkward and expensive repair, or it doesn't get found and fails on the road with similar results. From the outside, my van looked really good in this area. However... The same both sides. And the wheel arch panel. And the panels behind. The swing arms were also paper thin at the point it attaches to the van and non existent under the spring pad. They're £300 each just for them. There was also rot inside the engine bay and to the rear of the floor inside... But I was far to far into this by this point to give up So a large pile of scrap was formed It was at this point I decided everything needed to come off, completely strip it all out and bare metal the underside and the outside. Then I would have a decent idea of what was what

during welding I'd put some warp into the rear quarter panels as can be seen with it in epoxy. I had actually done some hot shrinking to it before epoxy to stop it oil barreling but this had left some ripples that due to the structure behind I couldn't really get out. With everything being coated in epoxy I now had time to dress out as much of it as I could before applying a skim of filler. Then sanding 99% of it off. And then applying a skim of filler. Then sanding 99% of it off. And then applying a skim of filler. Then sanding 99% of it off. And then applying a skim of filler. Then sanding 99% of it off. Etc Etc Etc It was at this point I, while trial fitting the front cab doors I realised my driver's door gaps couldn't be rectified because my door was bent. The cab door hinges can be moved up, down, in and out. They can be shimmed forward but not back. I needed to go back and up. After looking more carefully I noticed cracks around some of the spot welds near the hinges on the door. And then I realised I'd welded the front drivers arch in to fit this door. This was a problem. Eventually I found a pair of good, rust free doors. These lined up perfectly with the door aperture but left a slightly larger than perfect gap between door and wheel arch. Eventually I decided to add a skim of filler to the wheel arch and a skim of filler to the bottom of the door and move on with life. It wasn't worth at this point cutting out the wheel arch panel and welding in a new one for a couple of mm. This door problem dragged on for months while I sourced the new doors and decided what to do. In the meantime I had bought new trailing arms, 40mm lowering springs and dampers, exhaust, heat exchanger manifolds. None of the paint was up to scratch on these items despite being new, well apart from the springs and dampers. And besides,the suspension arms on these are supposed to be grey so me being me I tracked down the colour code, and painted the new trailing arms. I also put some vht paint on the manifolds As an aside, this is the epoxy I've been using throughout this. It's expensive but it's good stuff

Filler work still going on in the background, I also set my sights on the fuel tank. I turns out it was a relatively new genuine VW Audi part and could only have been a couple of years old when the van was taken off the road. It was immaculate inside. It did have problems though. The sender was missing bits inside and there was some surface rust where the original coating was failing. So bare metal, epoxy and some 2k satin black. Also sorted the straps and pipework for the breather tanks Trial fit in epoxy And with the paint out, all the engine bay insulation retainers and other bits got a coat

Filler work and high build. Filler work done, high build on and flatted back to 400 grit. Time for paint L20B Leuchtorange for the body L9D Pastellweiss for the roof Both 2k direct gloss. Roof first Then interior Then exterior And de-masked The engine bay was done around this time as well but I have no pictures

As you may have noticed, I haven't painted the outer pop top roof or any of the doors. I didn't want to risk getting any over spray onto the bus so I needed to get all the suspension overhauled and back together so it could go outside and give me some space back in the garage Not many pictures but it all got degreased, sand blasted, opoxy primered and finally coated in 2k grey. New bearings and bushes fitted throughout. The front discs were able to be used as they had very little wear. Just wanted to paint the inner bits. The brake calipers were rebuilt with new pistons and seals The steering rack got cleaned, degreased and new gaiters, track rod ends fitted. The steering column got cleaned and went back in. Rack centred, steering connected and all nuts and bolts went around and double checked by the inspection dog. Next up was a rebuild of the original VW Audi stamped brake master cylinder. The bore looked nice so it could be re-used. Most of the brake hard lines had to be replaced at this point too. I used kunifer line to make it last a bit longer. For some reason the bus didn't have any rear brakes in it when I got it. Just some rotton back plates and crusty worn drums. So everything had to be new. The problem with that is you can only get pattern part backplates and they rub on the drums so I'm going to have to shim the drum away from the backate slightly. Not to big an issue.

The Devon roof There are 3 hinges that attach on one side of the pop top roof and 2 clamps on the other side. Where the hinges are located there is a sheet of steel inlaid into the fibreglass of the roof. This has rusted, swollen and pushed apart the fibreglass. I cut all this out, replaced it with 3mm stainless sheet and glassed it back in In the centre of the roof there is a frame made of 10mm box steel. Again inlaid into the fibreglass. This provides reinforcement around the ventilation hatch in the middle. This had returned to it's natural elements and the had left the roof with so little strength it would go concave in this area, which would leave a puddle and leak into the steel further. So it all needed to be chopped out. I made a new frame out of box steel and painted it in jotun marine grade epoxy paint. And glassed it back in Leftover grey 2k from the suspension components was used underneath the roof. The bits visible from in the camper will get 4 way stretch carpet applied. I decided to go with tinted raptor for the Devon roof, sprayed through a 2.0mm primer gun. This leaves a texture similar to the factory VW westfalia van roofs This brings me about up to date. I have to move to Scotland in a month. In that time I need to get the doors and roof fitted so that it's weatherproof. The rest can be done as and when
