Front propshaft on some Jeep Cherokees have a small CV joint that may be of use? I know that Demon Tweeks list a few of them in varying sizes to if you want brand new

If my Googel-Foo is strong, BMW E36 and E46 with the little four bangers (316, 318, 320) have 80mm PCD drive shafts.

Do you need it to handle plunge as well as articulate?
I don't know of any 6 bolt lobro style smaller than 94mm OD. Problem is that torque handling ability drops quite sharply with diameter.
One possibility, though may not suit your attachment method would be to use a tripod joint. Just measured a Rover 100 one at 78mm OD. They are quite long but could be shortened if you don't need much plunge and although they mostly come with a male spline to plug into the gearbox you could machine it off flat and drill/tap?
Don't know about quad bikes and the like. Bit of googling suggests their joints are no smaller.......
There's always UJs.......?

So the Challenge that was,but wasn't,but could have been attributed to bstardchild It seems you were up for it While I was cleaning the decking this afternoon I was thinking how I would approach it Find old sprocket Weld on Bar Weld on brace to lock sprocket and prevent output shaft turning rest against back of engine Cold Chisel and big hammer on spacer to get it turning independent of the shaft Your way was just neater

Would have to be bolt onto a flange due to the output shaft. Two options so far. I think, but again, stand to be corrected, that Honda uses 80mm cv joints, bolt on,on the propshaft of the S2000 ? Volvo also seems to have used a 78mm outside diameter cv joint that will handle a bit of plunge on some of their AWD cars, again,I think on the propshaft. A bit more research required, but looking hopeful 😊

What is the bolt PCD on the flanges @johnnybravo? Smallest GKN on Demon Tweeks site is 78mm with 8mm holes Oh, Freelander 1 front joint on the propshaft is quite small from memory

I think Subaru Impreza rear cv joints are smaller, I can measure up tomorrow. On the AWD version they don't actually take much power...

yeah, there is plenty of front sections of the propshaft to buy, but not the joint assembly itself. Although it appears there is a replacement tripod joint with needle rollers in there as a serviceable item. I may be able to have a measure up of one for you at work tomorrow if that is of any use? Shall eeen get my beaten up very nears out to measure the outer diameter of it too

The is a CV joint originally used on Triumph propshafts (late Spitfire 1500, Dolomite Sprint etc) also much used by Canley classics for their CV joint conversion.
On the right as shown in the pic. Don't have one to measure but I think you'll find the the body is under 80mm the the flange might be more. Same 4-bolt pattern as a common UJ flange.

I have a little job on the go. Boring as hell at the moment. Thought it might be a challenge, but I was wrong. 120 parts to make. Stainless steel,316. Needs a couple of holes. Ranging from small to very small. Anybody want to hazard a guess at the size of the long drill?Anybody want to hazard a guess to how deep the deep holes need to be? Anybody want to hazard a guess on the size of the 600 small holes I need to drill? How many holes did I drill today without the drill putting itself back into kit form? It's actually going pretty well so far.. To kill the boredom I had a little play. Think I need a logo for the scooter from Hell...😊
