my friend has a e30 which his is going to be drifting and he says you need to keep the standard door cars. I remember back in school we had a vacume plastic former, it was only a4 size, but is there somewhere you could take door cards and get them made out of thin plastic so they just looked right?
Or is there any way of making them in something else? Fiberglass is good but you need to make a mould and it takes a lot of time for little gains.

ah it has to look like the original one, with the dents in etc, that is why i thought vac forming...

If it had to look like original then how about lightening that ? Possibly, carefully, remove the cloth or vinyl and then cut loads of holes in the base with hole saw before recovering.

use the orig card but cut alot of the metalwork behind it , could also take out the window mech depending how extreme he wants to be
