hi all, looking for some advice. I appreciate its only one pic but from this do the welders here think this is "easily" saveable?? I'm guessing it'll need cutting back a bit but my thinking was as it needs faffing about could some kind of visor be fab'd up as well, basically an extension of the roof/gutter to incorporate a visor? pic for reference many thanks

IMO the screen needs to come out and the rot cut back to sound metal then repaired. No other method will have long lasting results. I don't recognise the vehicle but any chance of finding another scrap version with this aspect sound so you could cut out a repair section ? If you want to create a one off then it's up to you how to fabricate but "at the end of the day" the important thing is removing existing rot. With sound metal you can then craft a visor out of whatever you want - steel, alloy, fibreglass etc. I think trying to incorporate a visor into the restoration of the rotten guttering and surrounding areas might be a bigger job than repairing the rot first then constructing the visor after. I suppose you could cut out the rot and simply plate over the area rather than trying to reproduce the original gutter profile but that isn't the way I do things so can't comment.

Anything is doable, but its a huge amount of work. You will have at least 3 skins to contend with, it looks like its already spread Into the window recess so there's some very complicated and fiddly to make shapes going on, plus I reckon you'd need to reove the roof skin to fix the cant rail rust properly. And that's before youve even considered replicating the actual gutter profile.
Most 'professional' body shops aren't capable of work like that, it would take a skilled restorer to do such a thing, and it would cost a lot of money. A donor roof would be a much cheaper and easier option.

There's a ford themes camper build thread that covered this sort of infection. Also did a similar thing on our 400E pickup. The only way to do it 'properly' is to seperate the roof skin from the gutter and frame. Repair as required with new metal, and then re assemble the whole lot. VERY time consuming, but very satisfying when completed
