I have a mismatch problem with BMW starters, which no one seems to be able to offer a definitive answer for. So, I'll have to find out for myself!
Can anyone recommend a substance I can use as mould to make a copy of the pinion gear and then compare it to the ring gear teeth.
Hopefully something that won't stick to the teeth, stay firm when used to measure and let me put a handle into it to aid the measuring? And not cost a packet!

I've used Blue Tak after spraying the item to be copied with WD40. Great for checking stamped serial numbers in hard to see places (as long as you can read inverted letter / numbers ;-) )

V8ian's already suggested what I would suggest. Get some epoxy putty, cover the gear in some vaseline/etc, and mould it over the teeth

I'm a Dental Technician and I use a lot of copy type materials. Don't use plaster as it will stick to the undercuts and as it's a brittle material it will break, it also sticks like curse word to a shovel i would see if you can contact a local Dental Lab and buy a small quantity of Lab putty It's a hard semi hard setting silicon material that retains minute detail and doesn't shrink
