I'm thinking about doing this to my sierra Cossie after a change of heart on re-shelling it. ;D
My question is(having not done this on one of these before).
Would it be better to weld the inner and outer sills together in one piece OFF the car,possibly by spot welding then weld the seams to the monocoque?
Obviously when I've done sill welding before it's generally just been patching so any help appreciated.

Are they full panels or repair panels
Only cut what you need to and pre paint the panels with weld through primer days before you do any work ..

Nope do them separately or you won't be able to get in to weld all the strengthening bits together. Just brace the door shuts before you chop anything off.

To remove the inner sills the outer sills will need to be removed first. I would definitely brace the door openings to be on the safe side. If the shell did deform when the rot was cut out you're into a world of trouble!
It's dead easy to do with some angle or box section.

^ Too right. Lazy people not bracing door apertures when replacing sills is why the shell of my Imp is bent.

Thanks guys,don't really want to brace the door shuts as their all painted so it's gonna have to be a repair what's needed job instead. Thanks.

You would have to paint the sills anyway so that shouldnt matter?
Is there anywhere to bolt a brace on to?

Sierra hatchback shell is hardly a model of stiffness either, it weighs about the same as a gnats fart.
Take the door off and make a brace that bolts to the hinge/door catch.

Volvo back as my main squeeze, more boost and some interior goodies on the way.

They'll have to be welded to the doorshuts anyway? Take some pics of the rot will be easier to judge.

Welding them together before fitting them isn't really an option, I don't think you have any chance of getting them together in the right position, or being able to weld the finished assembly to your car. Opinions after that seem divided ;D Bracing the doors sounds like a sensible precaution. I did my outer sills and patched the inner sills without any bracing and it worked fine. For me, do the work in a known-flat workshop and jack up the front and rear to the same height on the side you're working on.

The approach taken by one well-renowned Imp restorer is something like this:
1 adjust the doors for best fit. leave them in place. 2 lift the car under the suspension 3 place a jack under the rear crossmember 4 cut worst sill off 5 adjust shell with jack until the doors line up properly 6 weld new sills on 7 rinse and repeat
Might be an option if the shell is already distorted.

No Need to brace the door shuts together,BUT ONLY repair the inner first then do the outer Dave That's how I am doing my A40 farina, leave the outer sill in place and remove the bottom 3 inches of inner sill and front floorpan, of course having a plasma makes that easy!

I remember jacking up a 3 door sierra to change the gearbox on a mates xr4i and just jacking it up made the doors hard to open/ close. There really not a shell I'd want to chance it without welding in a quick brace first.
