A small update at the end of this year..
I'll start the new year without my neckbrace.π As it looks now there is no operation needed as everything seems stable. In 3 months they'll take another x-ray to confirm this but that's just to make sure.
So now I can focus on walking again. I try to walk with crutches outside every day when it's not raining. And do my exercises to regain muscles, strength and flexibility.
Hopefully I'll soon be able to do the things I like.

If there are no spots that are obvious rusted through and the metal is nice and thick I would go with homersimpson his advice. If you can keep it dry and clean inside the rails it won't rust very hard.
And if you plan on offroading it I would look into the openings that are in the chassis, maybe put some rubber plugs in? Can you rinse the chassis out easily? That helps to save it as well.

That drilling out the endcaps for the oilpassings in the crank is also recommended to be done on the Alfa Nord engines. No matter how clean the engine there always comes out dirt so it's well worth the work.ππ»

My dad once had an old Mercedes w108 which started overheating. He changed everything but it kept doing it. In the end they discovered a hairline fracture in a cylinderwall.
Seeing you already changed engine it's not very likely that this is your problem.π

I don't think that heating it that way will help much. Gradually heating the entire turbo makes it expand in total while you would only like the exhausthousing to expand.

I've taken apart a few and have held them by the alu compressorhousing with the exhaust side pointing down. I then hit on the edges of the exhaust housing, taking care to hit evenly around on thicker parts and not near the screw holes.
You need the hard impact to 'scare' it loose. Prying never worked for me.
But it it's just for cleaning purposes you might want to fill it up with ovencleaner (or is it called Furness cleanerπ€)?

The company Maturo (MCC) in the Netherlands have just finished building a quite nice 037 replica. I think those things have a rear suspension that's not too far off what you need?
They also build high quality Delta's for rally's and i've seen a Stratos there as well.
They are very helpful and knowledgeable guys. Perhaps they can help you.

Please look after yourself! Learning to say no was a hard thing to do for me but I've learned that after walking that same thin line and crossing it to far... Took a long time to recover.

For the rear i used the bigger facelift 156 rear discs. I believe about 280mm solid discs.These fitted perfect after a little modification of the outside hub diameter.
After that i put the calliper bracket on the disc and spaced that out how I wanted it to sit. Then some cardboard design for the mounting plates that weld to the triangle.
Callipers can be from the 156 as well. These are with a handbrake cable mechanism that can be adapted. Other callipers like Golf mk4 also have that. Or if you're not needing a handbrake, most BMW's have nice callipers as well.

Perhaps not enough to offset the 20v at ~70kg heavier than the Nord, but every little helps! Does the Giulietta have the same carbon canister as the 75? If so they're 1.5kg. I can't remember if the weight of 1x horn or 2x horns was 685g, but lightweight aftermarket ones are 470g for the pair. I haven't had that much time poking around the rest of my 75's front end, but there may well be more lightweighting opportunities available. Solid flywheel on the 20v or standard dual mass? Would the difference between a Nord and the 20v JTD really be 70kg? Nord is also a quite heavy engine. JTD has some extra stuff like turbo and intercooler that add weight. I'll use a dual mass flywheel for comfort. Solid mass gives a very rattly gearbox which i hate. Car will be my daily driver and needs to provide a small bit of comfort. I'm definitely not going for the all-stripped-out-racecar as I like it to be a bit quiet inside π
Giulietta has no carbon cannister. It does have a rather large windscreen wiper reservoir which i'll also relocate to the rear of the car. Pic on enginebay of old partscar..

The battery will indeed move to the rear to correct the balance a bit.
The Giulietta's have the fuel tank right behind the rear seat, above the axle. The 75 4 cilinder models have the tank in the boot floor behind the axle.
The weight of the JTD engine and ancillaries will most likely be around the weight of the Busso v6. The gearbox will be behind the front axle, that's not so bad.my diff will be a bit lighter as the transaxle but I don't think it will be very noticeable. Gearchange will be much more noticeably improvedπ
The dedion gives me plenty of space for a cradle to hold my BMW e36 diff (saved from the Giulia). I'll use the stronger 75 Tb/v6 driveshafts which have the same pcd as the diff flanges, with some simple spacers that should fit rather easily. I expect to be able to fabricate the rear end in a day or so. Brakes will be moved inside the wheels, that's an easy job i've done before.

Glad to hear you're on the mend, albeit slowly. Are Giuliettas not 4-stud? Looks like the awesome rally one has had a 5-stud conversion (probably from a V6 75). Those 916 GTV wheels will probably be 5x98 so will fit the V6 stud pattern. Are you planning on keeping the DeDion? In a lot of ways I prefer the Giulietta over the 75. It's a lot better proportioned, though I feel the detailing of the 75 is better (front and rear end treatments mainly). Ultimately I have a 75 rather than a Giulietta so I've rather made the decision, but that rally one is making me reconsider! I expect your diesel one will make me reconsider even more The higher power transaxle models had 5 lug stud patterns. These give you vented discs up front. 4 stud is only available with solid discs. The Gtv6, 75 TS/Tb/v6 and Giulietta Turbodelta came with 5 lug and vented discs .Easy swap. The 75 is really a facelift on the Giulietta bodyshell. The doors actually fit and differ only at the edge under the window where the 75 has that thick plastic strip. 75 dashboard, seats, bench and carpet are a direct fit as well. I prefer the Giulietta over the 75. On styling it's a close call. I don't really like the side profile on the 75, has a kink at the rear panel. The dash from a 75 however looks better as do most of the fabrics they used in the interior. My Giulietta's always felt nimbler as the 75's, nicer to drive. Especially in the beginning of my driving career almost 25 years ago these cars were cheap. I've owned almost every type of 75, 1.6IE /1.8IE/ 2.0TS/ 1.8Tb/ 2.5v6 and 3.0v6. These were also used as donors for my Giulietta's, I've driven a Giulietta with 2.0TS conversion for a long time. And I also build a 3.0v6 at some time. Unfortunately that car gave me a lot of trouble at the wrong moment so I scrapped it. That was a bad decision. The JTD engine will give it easy power and a lot of torque. It will loose some of the weightbalance as it will need a box up front. But with some careful suspension work I can counter that. It's a way better platform to do this to then the Giulia was. This was my v6 converted Giulietta, with modified 75 bumpers and skirts, low on 17" oz wheels.

I suppose I'd better chime in as another 116 Guiletta owner interested to see how you get on with it once you're able. Mine being a '80 model inherited as a cheap project of dads, yet to be run or be driven after at least a decade off the roads. Came with a 1974 Lancia Beta saloon & bought in memory of his (1966?) 105 Giulia super sedan bought nearly new & eventually replaced by a very disappointing new 1975 VW Golf. A later 105 Gtv coupe (1964) certainly failed to fill that niche. Must admit it's not high on my list of priorities with a dozen other projects to work upon & a personal preference for the practicality of hatchback 'Coupes'. Still it is well sheltered & now looks vaguely respectable despite a poorly repaired rear panel we've filled & painted for the moment, de-trimmed & body coloured early metal bumpers & some late Giuietta 15' wheels, bonded in a 75 windscreen (few mm bigger all around than original). Still have to revise & make an adapter for a 'wood' rimmed 75 steering wheel to replace the hideous original but enthusiasm faded with the prospect of removing engine to replace rear mount & a multitude of other distractions. Styling certainly has a cheeky character borne of the difficult necessity to create a smaller/cheaper derrivatve/update of the Alfetta. They make a very nice drivers car so i can only encourage you to work on it.π
practicality might be a bit less, bootspace is ridiculous in size and access to it. But space in the cabin is good. The Giulietta's styling (inside or outside) is not for everyone.. π that original steeringwheel with the square padding in the middle is hideous in my eyes π, I'm guessing you have one of those.

Thinking and planning my Giulietta build keeps me from dying from boredom.. Doing my exercises and practicing walking with crutches is all i can do and i have to be careful not to over-do it. I'm not someone who likes to do nothing, watch TV and ask for everything and that's exactly what i'm doing now. Frustrating and boring.. In between this i did score some wheels for a nice price. I hope these will fit the Giulietta.

Just tried it but it annoyed the hell out of me..
No matter how good i make the description it doesn't make what i want. I ask for an 1980 Alfa Romeo Giulietta 1.3 model 116 and i end with a model 105 gtv or s modern Giulietta. I asked for a 164 and got something else. I asked a Jetta mk1 and ended up with a golf..
The concept is nice but it needs to learn a bit i guess.

I'm not too sure about that.. I thought the master cylinder was the same for drums&discsπ€ I used one from an all discs Golf mk3 on my Alfa and used a loose pressure limiting valve for the rear brakes.

Golf MK3 uses a rather short MC.
I believe most are 22mm. They have 4 outlets.

For the bump steer; I used a sharpy on a strong stick and the backside of a roll of wallpaper hung up in front of the car. Worked perfect.

The car starts good when temps are higher. That sounds like the glowplugs are not working. I would start bij replacing those for new ones as they're not expensive. Also check the 12v supply to them, cable damaged/bad connection/half burned fuse can all give you 12v on the meter but no amps for the plugs.
I've used a heavy gauge cable plenty of time to get 12v directly from the battery to the plugs for testing.
If you take the (right)tempsensor connector off the ecu would think the engine is very cold and should give the glowplugrelais the order to work.
