What a great project I can't imaging the amount of head scratching required to make all that go together, was going to suggest using Audi S4 supercharger parts as it's a V6 and has bolt in cooler cores but you're almost there now. Keep the updates coming

Thanks guys, the work does seem never ending at times! I re-made the VIN plate and used a bit of artistic licence as Ford never made a MK2 XR8... Used Solidworks and our old Mazak machining centre at work to engrave it, mostly with a 0.4mm ball nose cutter - took forever as the machine does not rev high enough for the cutter size!

I've been spending a whole lot of time with not much to show for it, sorting out breather pipes with baffles and oil filler cap. The rocker covers I have came with a push in fitting for either a breather or filler and were not handed triggering my OCD! I machined a thread in one to take a Focus filler cap and the other end to take a baffle plate that Takes AN12 fittings, pics speak a thousand words... CAM program came up with a funky toolpath for some reason! Mounted block on wire eroder and chopped the plates off The two parts clamp either side of the valve cover with a bit of sealant. Mocked up for the last time hopefully, once they are on for good I can make the plug wires to length

I've been saving and spending in equal measure on custom radiator, header tank and breather tank. Just enough room for the fans Fitted rad and tanks along with coil packs and a whole load of water and fuel plumbing jobs that are still not finished Made some heater pipes from B&Q aluminium tube, they are far too close to throttle linkage and even with flats pressed into them they bind on the Allen bolts when the throttle is opened, got to get some low profile button heads to try and fix the issue.

Can fully understand why you're selling up mate, it's a real shame after all your hard work The thing that would bug me for the rest of my days is not knowing why it went wrong and tearing it apart would ease my mind, that being said you would be half way to fixing it!

Thanks for the reply Phil, I often wonder if I'm the only one on this thread as no one ever seems to comment? I will make sure the bleed nipples do come undone easily before they go back on then - I might replace them all as a matter of course. I'm guilty as charged, the 'like' button makes it too easy to just click and move on rather than commenting. Keep up the good work

Do you 3D print your own parts? Which machine and what filament is that - ABS? Whole car continues to amaze! I don't have a printer and got the parts SLS printed with nylon 12 powder by 3d print UK, they did a great job with a quick turnaround.

Exhaust back on hopefully for the last time... I spent around a month of spare time trying make some heat shields for the ABS pump, valve body and clutch master cylinder out of aluminium, after many failed attempts it turns out I'm not destined to be s sheet metal worker VHT wrinkle black on the back and Zircoflex on the hot side. Steering linkage back in along with heat shield for ABS pump

Your fabrication skills top notch, keep the pics coming as it's really interesting to the guys like me that can only work sheet metal in two dimensions with a hammer and a vice

Great reward for all your hard work mate Did you add any ring gap during the rebuild? If not I would leave well alone and enjoy it rather than turning the wick up any further and ruining the coming summer fun!

Lots of time spent laying on my back making and fitting some heat shields to the gearbox to protect the wiring and sticking more Zircoflex to the bottom. This single job has been more difficult and time consuming than I imagined it would be!

Great job on the car and keeping track of the hours spent, I spend almost as much time staring at my project wondering what to tackle next as I do working on it Even at mates rates it's going to sting a bit! I'm sure I spotted your black Pop on a recent Adam C YouTube vid
