1994 Toyota hi ace super custom. 3.0 td
Just replaced alternator after having it refurbished. Fitted it all back the way it was in.
Alternator light now out and showing 12.18 at battery with engine running.
However the fuse for the alternator is smoking ? It's not blown it's just melting it's plastic.
Any ideas?

fuse rating too high for the alternator so rather than it blowing the weak points are melting?
(not an expert in any way but sounds plausible to me)

Thanks reckon your along the right track. The fuse that is smoking is the same factory rating however I could not get one so bastardised one to fit and it is not a tight fitting female to male so think it may not be spreading the current evenly across the fuse hence not blowing but getting hot?

You've got a bad (very bad) contact at one end of the fuse and this is getting hot due to the high resistance.

So was thinking about soldering a fuse in blade to blade?
Or
Wiring a maxi fuse block to take a bladed fuse?

Cheers Bm Hi, I don't know what type of fuses you have, if they are glass fuses there are two different lengths being 28mm and 32mm. If the shorter fuse is used in the longer ones holder there is not enough contact area and it overheats. Rover P6s suffer with this. The longer fuses are difficult to get hold of because they are older and newer ones are the ones being made only. If the fuses are ceramic with a pointed end they are reliant on being quite heavily sprung to maintain continuity and are prone to ending up with dirty contact areas making matters worse. You would be best advised to convert the existing fuse holder to blade type, they give less problems and are readily available. Colin

Needs a really big female fuse. The blade width is approx 1cm not a PAL one

My Pajero has a massive alternator fuse. I’ll take it out and see how wide it is!

with it running with the new alternator its only charging at 12.8 volts ? was / is the battery flat that's not right is should be high 13's to mid 14 volts have you left a earth lead of any where if not put a jump lead to the body and then on to the body of the alternator and see if the voltage goes up with it running if it does the earth is not good enough this could cause it to put more current through the wireing and make things wires etc hot

Those fuse blocks are usually specific to manufacturers / models.
My cube had one and it was a Nissan part available from main dealers - luckily the UK K12 micra had one so was easy enough to get.
I'd find a Hiace breaker on ebay or try and get the part number and contact toyota.

It's a curse word when work interferes with what want to do lol

Problem solved.
Managed to get a better fitting alternator fuse and now reading 13.62. 13.63 at idle
Phew
