So I’ve done a bit more, floor rot is out Floor repaired. The top part doesn’t look too clever as I ended up with a bit of a gap to fill! But hey I’m new to making repair sections... I did try to reinstate the swage in the floor, not sure how much extra strength it gives but it needed to be there to weld the section in. I’ve got the whole weekend on the car so hopefully i can finish all the welding

there is certainly something to be said for it being more solid than before...and stemming the rot monster.....
I can see that you are learning quickly as you go...making some pretty complex panels....
sometimes you have to make them in pieces when you don't have fancy tools....especially when you are learning. nice job.
overall, I think the welds could use more heat, but in some areas, they look really good.
keep at it...nice job.

I was really tempted to see if it’ll take the weight of a jack but I’m confident it will now. My welder only has 4 power settings, where i could get away with not blowing through I did turn it up. Welding upside down has been a revelation and a PITA, its not something i want to do a lot of thats for sure!

Had an hour or so on it so undersealed Put the wing back on but no pics of that, also I’ve done something i feel is massively overlooked by car owners, I’ve changed the gearbox oil. The passat gearbox was from a car I knew with 120k on it, didn’t look bad but still much darker than what went in it And finally have a picture of my 4 month old Doberman shepherd Nala because she’s beautiful 😂

If you click on desktop version at the bottom, all the pics can be seen 👍🏻 I’ve fitted a new maf sensor, so now it runs really well, before it would only run with it unplugged. Which is frustrating really as when this engine was in Swmbo’s car she had a brand new £80 bosch one fitted, which has obviously died in my dusty garage.
I did take the car for a quick burn down the road the other day, it goes like stink, comes on boost in 2nd then immediately screeches the tyres! Exhaust is knocking, brakes will lock up but still have air in, but the biggest problem is within ten mins of running it will empty its pas fluid. I have a plan though...

So the deadline I set for my birthday in 5 days is looking unlikely, however I’ve booked 3 days off work next week and I’m aiming to bang her in for an mot. So tonight I’ve whipped off the 2 rack pipes that no matter what I did refused to seal, and dropped them off at my local hydraulics place to have new ones made up with new banjo bolts and sealing washers. So that’ll bebthe pas leak sorted. Then all thats left is to make sure all lights work... Make horn work Stop exhaust knocking Move gear cables from downpipe and cover from the heat Put some ptfe on the rad fan switch due to a coolant leak
And I think I’m gonna risk it with the beast of a chip in the windscreen, it passed the last one with it but if need be I’ll get a new one fitted.
I think other than the tracking and bleeding of clutch/brakes thats it!

Welding upside down has been a revelation and a PITA, its not something i want to do a lot of thats for sure! i hear that! been welding DIY for about 10 years now, upside down welding is still the only thing where i have no idea how its going to turn out until after its happened. ps, since welding is basically heating metal you can get a bit of "dynamic" power increase on the fly by not moving the torch so fast, let it linger, end up with some fat juicy welds and full penetration. in actual fact i find when i am welding along a horizontal join, i am actually doing muliple vertical welds (if that makes sense) i.e this |||||||||||||||||||| not this ----------

I’ll bare that tip in mind should I have to do more upside down welding. I think half the problem is 1mm sheet and a welder with 4 power settings. Making repair sections in pieces off the car was no issue, nor was the repairs in the engine bay, pedal box mods etc but while upside down you definitely need more power adjustment to get a sweeter spot. It’s all turned out solid but as an experienced welder I was disappointed with some ugly welds.
If I was to go all out on this car with some of the other slightly iffy repairs I’d build a spit, no doubt about that

Because i used the mk4 pas pump with a banjo fitting i had a long flexi piece made for that with a compression fitting onto my existing hard pipe and thats held up fine so I’m confident some new orbital-rack pipes will sort it, one had a bit of a chafe in it anyway so i feel its a good move for about £40.
I literally can’t wait to have it on the road. Fingers crossed my spongy brakes still pass, if they do i think i might just leave it with one of my few trusted garages to get all the air out as I’m bored of it and impatient!

Well, I write in a poor state of mood. Bad day at work (but that’s another story), get home, pick up £42s worth of rack pipes. Look very nice in stainless I’m sure you’ll agree Get home, try to fit one. They’ve put the wrong thread unions on! So I take them back and end up reusing my old mangled unions because they didn’t have any. And to make matters worse they’ve done a terrible job of flaring them so they don’t seal. Great. To add insult to injury I had these made because I couldn’t buy them anywhere. What did I just find online? Replacements. Not just replacements, but £35 replacements. F**k my life!

sometimes it just goes that way, doesnt it? Ive just finished some work on the wifes Passat....and remembered, since you mentioned it, that I had changed the transmission oil (6mt) last year as I had replaced a gasket or two that was leaking...and it was time anyway...then it had 150,000 on it... anyway...keep at it...progress is progress...even when you are taking two steps back.....! JP

So the past few days were almost wasted... almost! So I booked my birthday (monday), yesterday and today off work, hoping to get an mot today, but as you’ll remember pipegate was ongoing so that put me back. Friday I ordered said cheaper pipes and today they came, much better than the more expensive ones I had made So they came at 4.15pm and by 4.20pm I was under the car. Woohoo no leaks! So then I tightened the loose exhaust hangar and took her for a burn down the road. No fishes were killed by a pas leak and the knocking mostly stopped (my street is so appalling you get seasick in my beemer). So now I just need an indicator bulb and to clean the dust off for an mot...

great news mate glad you have finally got the pas situation sorted, curse word news about having them made and them not being pf any use. Have ypu spoke to the company and asked for a refund as i certainly would be doing

I thought about that, but I have to use them for work sometimes and they do help us out so I’m reluctant to upset them over it. I’ll just take it as a lesson learnt and do more googling before i assume parts aren’t available!

So today I accidentally drove it 20 miles illegally! It was a genuine accident though, I got crossed wires with my mot tester and thought it was at 4pm, I rushed there and it turned out it was booked for Tuesday. I had planned to drop it off until Tuesday but she had to go to work. So home I came until I drop it off with her tomorrow. So first proper drive? I went straight to sainsburies, put £20 in it, blew the tyres up and ended up in a little race with a new leon fr 👀 needless to say he lost 😂 Its much faster than the vr6 mk2 I built, and doesn’t drive too bad for something I knocked up in my garage and with terrible tracking. At least now I’ve got chance to clean it before it goes... first impression and all that... When I got home I got to work on some instant fails, indicator didn’t want to work on the way, horn came undone and I also wound the drivers front coilover up, not that you’d notice but before it was sitting down on one corner Its also booked in for a new windscreen next week so if that fails I’ll just nip it back
