Replaced the prop-diff oil seal on the front diff of my Vitara.
Now it sometimes makes a crunching sound,sounds like the pinion gear isn't meshing with the ring gear. The weird thing is it only does it sometimes, when going in a straight line & hitting a bump it might stop for a second, and it doesn't do it in reverse.
I'm well aware not to use 4wd on the road, Ive been testing it by just locking the front hubs. I'm also aware that the backlash and pre-load should really be set when under taking something like this, I put the nut on where it used to be (its out by a couple of mm maybe, cant get it any tighter)
The only thing I'am wondering to salvage the situation is the input shaft has a bearing, when changing the seal this bearing came away with the shaft instead of staying in the casing. I just left this and assumed it would all go back ok, could this be loose in the box and causing the pinion gear to only sometimes mesh with the ring gear?
