it's been a while; but today i had (finally!) some more time to spend on the Variant . By the way, it's now 13 months welding ! started here today : the lower corner; not as rusty as on the other side, but still in need of a replacement. Polardego brought some panels when he was here the last time; and i found one, that fitted almost perfectly... i had to extend it a bit, as this was originally designed for the Audi 80.... result.... trial fitting of the inner wheel arch, which will be welded in tomorrow ....

got a couple of those endpieces for the other side for you if you're interested? thanks, but the other side is (at last) finished ! today a bit more time : welded in the replacement inner arch.... then i run out of cutting and cleaning discs, so i finished primering for today... result : happy again, probably i'll continue the 87 Passat this afternoon, let's see

now one year back, remember this : and now it looks like this : ;D took some work, but i am really chuffed with the result ... had no repair panel, but used the rest from the right inner arch to make the top.... also finished the rear axle mount.... in a couple of weeks the rear axle returns .... until then, i am going to remove the underseal. I'll do that with a wire brush on the grinder, but i bought a HAZET tool to remove the easy stuff.... works proper....

The standard tool came with the blade you see on the pics; i bought two additional ones (one round, and one triangel shaped); it works best on thick factory PVC based underseal. I have several layers (6mm !) of PVC in certain areas of the body, if you use the wire brush on the angle grinder, the workshop looks like a flour factory, so i use this tool before and take the grinder for the finish.... today i welded everything up, grinded the welds down and primered everything.... and in primer.... today i also finished the first tin of primer.... and that's it for today; i realised that we have snow now :

today i put on some magic sikaflex onto the welds : and trial fitted the quarter panel .... wasn't in the mood to weld everything, but i did some spots... panel gaps are ok, though they look huge compared to the gaps you have on modern cars... et voila .... so the initial plan was to finish all the body work until the end of 2008, i won't manage to, but i am happy.... between christmas and new year, there will be a massive update (hopefully), as we close the company until 5th of january (and the wife has to work ;D )

well, i thought i had seen all the rusty places on this car, but i was wrong.... let me introduce you to the rear panel : there where some patches on it, but i didn't expect that .... another proof for my suspect, that this car was designed to rust.... no protection, no drain form the incoming water, it has to rust... another quality repair from the past; put a rusty metal over rust.... and in case metal is rusting, just put over some filler ... i put on some Fertan, but that won't help.... my initial idea was to use a repair panel, that is one piece, but seeing the rust inside, i have to find an original V replacement panel, this is two panels (the rusty one and the already cut out one); i won't be lucky with the single panel welded over the rust... the missus bought a lamp for the living room, didn't like it and wanted to bring it back... but i grabbed it, it's a stylish workshop lamp then ;D very useful when you want to apply some primer and you don't find your normal workshop lamp..... so that's it for today, between christmas and new year the wife has to work, so be prepared for some more workshop action in the next couple of days....

I really like reading your updates in here - Too bad about the rust in back there. I know ho it is to keep finding new spots of rust I will tjeck back here to see the updates the next days. I myself will also try to get more work done on my Golf ... Aber - Frohe Weihnachten!

honestly this is inspiration at its best! I'm now stoked up and ready to go cut the rust out of the santana's front doors... and rebuild the polo engine, and underseal both cars.. my head hurts i have all these ideas keep up the amazing work dude... Dan

Nice lamp mate, where did you buy it? I think with that rear valance you´ve more or less found rust in every inch of that Passat Well done for not giving up mate. ;D Frohe Weihnachten Jürgen;)

it's christmas time, and theres no need to be afraid.... out with the grinder ;D i was thinking about buying a new inner valance, but i decided, to make a ne one. It might not be the most beautiful repair, but at the end of the day the rust is out, no-one sees it and it saves some money.... so i decided to make several sections of fresh metal. It is not easy to make one panel, that fits, so i went for the puzzle.... this took me one day in total.... if this is primered, sealed and waxoiled, it will be ok.... tomorrow i'll try to fit the outer panel .. i have to drill some holes for the wax and of course some to let the water out, too.... ah, and i ran out of sheet metal, too ;D no the first sheet is gone, didn't count the rolls of welding wire though....

after spending the whole day doing jobs in the house (the Missus ) i finally escaped into the workshop late afternoon.... today as the day for the bump stops... being a stupid design, water and mud can come in from the top, but can't get out... after a couple of years the bumpstops fall out : i could order the original panels and do the same mistake, or just save some money and make it better.... i went for the second choice : a tool i borrowed from the company; normally you cut exhausts with it... it was already very thin... that is the replacement.... cut a piece of and make a slot... bend it and weld a plate on top.... drill hole .... and bolt the fitting for the bumpstop on it... easy ? Result..... last thing was to weld it in place.... some primer on it and finished... with the gap in the tube all dirt can fall out ...
