Have to cut a 6 inch hole in the roof of the Landy for a vent, I have a Jigsaw, but struggle to make a decent circle in wood, let alone metal!
What's an alternative way to do this?
It's for a solar powered fan/vent to stop the dogs getting cooked!

Hello Andy.
You’re not a million miles away from me. I could make you up a Jig if you wanted. Hole in the middle that you could pilot and drop a bolt through as a centre point with a small slot for your jigsaw to sit, this way you could use it as a guide to get your hole? Or a series of small holes around a 6” diameter for you to chain drill and then file out?
Other than a 6” hole saw I can’t think of anything else.

If you want it perfect with no skill involved, an mdf template and a nibbler.
I could do it freehand with a grinder, but I’ve had plenty practice. Your results may differ.

It's easy to warp an unsupported panel with a jigsaw. Like dez I'd probably use a grinder or nibbler.

I'd be extremely careful using a 6" holesaw on sheetmetal, it can be vicious if it grips, will twist your arms off depending on the torque of the drill. Last time I did it it took two of us to hold the drill. That was on metal wall panels (sandwich of sheetmetal - fibreglass insulation - sheetmetal) 😉

Thanks everyone. Think I'll try a hole saw, but with 2 pieces of ply sandwiching the hole to stop it vibrating.

I'll second the advice on hole saws snatching, I ended up in the local urgent care centre after an incident with a 4" masonry hole cutter.

Drilling a lot of small holes, big enough for Your (electric) jigsaw blade to fit through, close to the edge of Your 6 inch hole, then jigsawing away the inner part, after that filing or grinding away the rest?

Aroof skin, assuming any stiffeners are well away, should be easily cuttable with a pair of suitable snips - draw your circle, drill hole(s) to get snips in, and start cutting carefully . . .
