Hi, I need to cut a hole, maybe some holes in my bonnet to release the large amount of heat the turboed engine produces in a small engine bay. The engine is from a different car.
What is the best way to cut into the aluminium bonnet as neat as possible?
I'm thinking a hole saw with very fine teeth to cut a few holes out above the manifold/turbo area.
From my Google research holes/vents in this position should allow for the hot air to leave the engine bay.
More than happy to take advice if my plan is counter productive.
Thanks.

Hi why don't yoou lift the back of the bonnet I have done that on a few cars The bonnet has hinges on the windscreen edge so don't think that would work.

Is running bonnetless an option? It's going to be a year round road car so don't think that would work.

I wouldn't use a hole saw, they don't produce particularly neat holes especially in thin metal, can cause distortion, paint damage and tend to make a bit of a mess with cuttings/lubricant. I'd go with a hole punch as above, they produce very neat precise holes with no distortion and very little damage to surrounding paint. We had a battery powered one at work, came in a carry case with a range of different sized dies. We use it for punching hole in electrical panels for cable glands/ switches/buttons etc. Great bit of kit.

Another vote for Qmax cutters. Hands down the best way to cut a neat hole in sheet metal.

Hi why don't yoou lift the back of the bonnet I have done that on a few cars Not mentioning looking gash, ironically this also does the opposite, the bottom of the screen is under positive pressure from the air flowing over it, so the heat does not escape at all. A better approach would be to ensure the air is getting in at the front efficiently, through any coolers you have without disturbing the air flow with sharp edges etc. Some heatshielding and an efficient cooling system would be more productive than some holes in the bonnet.

I'm going to temporarily remove the front fogs and see what difference that makes to the under bonnet temp.
I've got some fancy heat shield stuff coming from demon tweeks which is to protect cables and pipes.
The bonnet is painted and I wonder what those dies will do to the paint, presumably crack it.

Not in my experience, I've punched hundreds of holes in painted electrical panels with virtually no paint damage, more chance of damage with a holesaw. Not that my experience is any guarantee there won't be paint damage but properly applied paint to metal shouldn't crack 😉

They don't hurt the paint on the punch side but the die side might bruise it. Use the die on the underside.
