Just pulled the heater box. Not too bad, just a bit of surface rust. Looks like the valve has been leaking though and all of the foam has turned to dust. And the matrix full of sludge. It's all pretty much on display below the dash, so a lick of paint and a bit of zinc plating it should look well

Not a huge amount to report, done the rear brake lines and replaced fuel pipe, waiting until I get the engine in and wings on before I do the front brake lines. Still searching for a Fourtrak... Messing about with the non standard aluminium fuel tank, it doesn't leak, but seems to me to sit pretty low (ground clearance). Also as it's not stock it doesn't really fix securely and I couldn't work out how the make it better when a thought struck me. When I picked up the 5sp gearbox the seller also had a chassis which had been made ready to take a body 20 years ago. The blasted body got stolen and the project forgotten, the chassis just sat outside and I seem to remember that the tank looked ok on it. Qué another 3 1/2 HR round trip to pick it up. The tank is spotless inside, it was sealed from moisture and I suppose being diesel had a better chance than a petrol tank. I think it had been painted prior to its slumber which has saved it although there was a few spots of light surface rust and an area on the lip where the 2 halves were folded together. This was outside the seam though so integrity not compromised. And again, being diesel and the fact that the inside of the tank wasn't compromised I was comfortable cutting the damage out and adding new steel. Paint removed with a heat gun and scraper, showing that it has been blasted before and I've just finished a heavyish coat of epoxy mastic after sanding to key the surface. I'll put a top coat on it in the coming days.

One thing that is bothering me a bit is the head lining. It only came with a bit of foam board for the rear section of the roof. Neither of the breakers I visited had a head lining. I can't decide what to do. No doubt a head Lining will make it a bit of a nicer place to be, but all I can come up with at the moment it to get some of that camper van style stretchy carpet and glue it directly to the roof which may or may not work. I thought about using ply, but don't think it would deal with the shapes very well. Any ideas please?

Could you make an "inner skin" from thin aluminium and line that with either four way stretch van liner or similar?

After about 3 weeks of looking online about 15 times per day I got a response to my wanted advert on faceache, looking for a low miles Fourtrak. At first I disguarded it as the seller was in Kent, I'm midlands, but I asked the price and for some pics, got some Shiply quotes and went for it. In brief, it was on 61k miles and the seller only wanted £700. I didn't even haggle. Bare engines are advertised for £500+ on eBay. I was a little bit worried about a scam as he didn't do PayPal and it seemed a good deal, but I got some photos of the v5 taken and googled his name etc. Turned up this week It's been stood in a field since 2019, the seller said he didn't think it would go through another MOT without work Before it arrived I was feeling a bit guilty about breaking it as it does go a bit against my principles, but now it's here I can confidently say it's the most rusty vehicle I've ever owned and am at peace with the idea. Changed the oil + filter and checked the tappets and it starts and runs like a champ. I've tweaked the fuel pump a bit and will be adding a touch more boost before lifting it out and putting the engine in its new home - water pump and cam belt kit are waiting until I get it out.

First parts to swap are the wheels. The Taft has fourtrak steels with tyres from 2003, the new truck has alloys with tyres from 2011, so a massive upgrade! The Taft came with a new set of loose tyres so they're waiting to be fitted. Next up was the towbar. The Taft one seemed like it would be ok with a small trailer, but the fourtrak one is much more substantial. Not a direct swap though as I had to shorten it by about 6" and add some bolting points to the chassis. New Vs old Seatbelts are going to be swapped over, maybe some carpets. Just waiting on a boost gauge and controller so I can make sure the engine is tickety boo before pulling it out Same basic block as my Taft, so will bolt up to my gearbox and engine mounts. Rad won't be a problem, but the intercooler pipework might require some headscratching only because the Taft slam panel doesn't have space for them. I'll also rob the glow plug circuit from the fourtrak as it's on a proper timer unlike the Taft which is manual.

Busy weekend, spent a few hours yesterday taking bits and bobs off of the engine on the fourtrak. Today's Goal was simply to get the exhaust out and the props off and make the engine ready for lifting. Got that done and whilst having lunch I convinced myself that lifting the engine out would only be a quick job. 4 hours later it's finally done. Plan was to roll the truck back to give me a bit of space, but that was the start of the fun as one or both of the front brakes are seized on. Plenty of 14mm bolt heads were manky and required a 13mm socket hammering onto them. To give you an idea of the underside, the rear axle is basically like flakey pastry, still, it's done now. Halfway through, one of the manky steel fuel lines started leaking, which left a nice mess. Plan for the week is to separate the engine and box and assess the state of the clutch before plonking the engine in its new home.

Only had a bit of time on it today, got the gearbox off to inspect the clutch, if I needed one I wanted to order it this side of Christmas. Good result, it's an Exedy unit with a measurement of 1.5mm from surface to rivet head, book limit is .3mm, so that's a win. Only problem is that the spigot bearing is shagged, just ordered one, but e.bay is by default quoting delivery dates on 28th Dec, fingers crossed it will be before that. I may even have one in my special parts bin for my motorbike days.

Water pump and cam belt kit changed on the new engine and mated it to the Taft 5 sp box, thought it would be a nightmare getting it lined up as they're both so heavy, but a bit of wiggling and it slotted in. The fourtrak engine mounts needed to be changed for the Taft ones as the angle of the dangle is slightly different. So that's ready to go in. Popped the pads out of the fourtrak as the pistons were seized and preventing it from rolling. The fourtrak has a much more advanced glow plug setup with timer and sort of an 'afterglow' feature which I wanted to rob also so I decided to liberate the dash and engine loom which I can pick apart at my leasure and should provide me with lots of spare wiring. Surprised me how much and how complicated it is compared to the Taft. Along with a few other bits and bobs including the exhaust, I'm finished with the Fourtrak now, got a scrap man coming round in a bit to price it up. Will be amazing to have a good bit of space back and be able to have a reasonably clean garage for a change.

Well, 3 hours to put 12 bolts in Had to go a bit steady as I reckon the engine and gearbox lump is the best part of 400kg. Made sure I was at no point under any dangly bits. Scrap man didn't show yesterday, told me he would come today and I've not heard anything so I'll be binning him off and looking for someone else. Hopefully now it's just bolting on some nice clean bits, I think I have everything, bit of headscratching with the intercooler location, modify the fourtrak exhaust, wiring + bolt the front end on. 4 months until it's tax exempt, so plenty of time.

Little bit of blinging on the engine And it was finally time to start mocking up the front end again to see how the rad and intercooler would fit. Slight problem though The bonnet fouls on the intake manifold, so it seems that internet wisdom isn't 100% correct. It's on the Taft engine mounts, the fourtrak ones won't fit without modifying the chassis and will be too high anyway. Looks like I need to make some new ones. Problem No2 is the rad / intercooler. I don't think the radiator is original and all of the support structure and slam panel is missing. I think that was done to clear the retrofitted PAS box. Not really a problem in itself, except the rad now sits too far forward to get an intercooler in front of it. Anyway, there is nowhere obvious to route the pipes. That leaves a top mount intercooler as an option. I'm not adverse to having a bonnet scoop for it and plenty of Japanese 4x4's run them, so there are a few second hand units about, it's just mucking about with brackets / pipes etc. Still, as the old saying goes: if it was easy then everyone would do it. Thinking time....

Tried the fourtrak rad as it's about 1/2 the thickness, but overall dimensions are bigger and the outlet pipe almost touches the pas box if I take the headlight brackets off so it will fit.

Just had another mess about and the engine height problem suddenly became obvious. Old Engine 2.5, new 2.8, the extra capacity seems to come from increased stroke as the 2.8 block appears to be at least 10mm taller from sump to deck.

Good old Facebook marketplace. Was a bit bored last night so hunted for radiators. Found one from a mk3 Hilux, complete with electric fan. The outlet is on the opposite side so no issues with power steering. Messaged the seller and the dimensions were promising. It had only been used for about 1 year, was £30 and only 20 mins away. Just got home and it's plonked in the gap lovely, obviously a bit of bracketry required, but I call that a result. I also removed the slam panel and bonnet catch from the fourtrak so hopefully can modify that to fit the Taft and stop the radiator being a structural component as it currently is!

This is a lovely project.
I’m in the US and recently acquired something I’d long wanted, a Willys Pickup (1957). I mention it here because one of the few wheels which fit it are Suzuki Samurai, Sidekick, Vitara et al, with the same 5 on 5 and a half inch lug spacing and 4.25” center bore as early Willys Jeeps, right up to 70-71 ish CJ5. I bought a set of 16 X 7 steelies from a “Grand Vitara” as a way move up from 15” wheels to 16” and the improved tire availability that allows.
I’d be interested to learn more about how Suzuki designed and spec’s out its first little off-roaders … will go hunting in Wikipedia.

Update time, I've basically spent 2 weekends making a bracket for the power steering pump, thought I was loosing my mojo. Due to the steering box being welded to the chassis, the pump will not fit on it's normal bracket on that side of the engine. Also the pump is a Landrover one to match the box. Whoever did the power steering mod in days gone by had mounted the pump in a non adjustable position on the pass side of the engine with a rusty old bit of angle iron. Much headscratching and trial fitting, especially taking the pipework into consideration and it's finally fitted for good It runs its own belt, so needs to be adjustable. Also made up a bracket to hold the pipes, this picks up one of the sump mounting threads.

Moving onto the rad fan and I have to confess to a slight bodge. The original fourtrak fan is viscous, driven from the water pump pulley. No matter what I did I couldn't really get it to freewheel and lockup properly as it should, also the bi metallic spring which controls it was delaminating and the only option was a brand new fan hub. The original f50 fan is fixed and with it being particularly cold at the minute I didn't like that idea, also thought it would be too much of a temperature change when the thermostat kicked in? However, I also had the 14" electric fan which came with the rad, so set about making a shroud for that. At this point I started feeling all smug and that my mojo was returning, although, at the back of my mind was the nagging doubt that whenever I do something that looks good, there is always a minor problem which inevitably makes it less than perfect. I was just about to strip it down for paint and thought I'd have one more trial fit. Yep, the crank pulley kisses the fan. Cosmic. I couldn't move the rad further forward, I could possibly have scrapped the shroud and remade it, but it wouldn't buy me much more space, so I took the easy option That's a 10mm sliver from the face of the plastic fan surround. I'm not proud, I'd rather modify brackets than off the shelf parts, but it works and doesn't foul anything. Water pipes and intercooler next.
