So I took a punt on some Bilt Hamber Deox gel to repair the bodywork around the front screen on my VW T4 Multivan. Thought I’d post some pics as I’m pretty impressed with the results. This is after 4 applications. All were left overnight, the first 2 at ambient temperature (5-10 degrees) and the last 2 in a heated garage. I gave it another going over with the wire wheel and sandpaper between the 3rd and 4th application. Also followed the instructions to the letter, nice thick coat and covered in cling film, good wire brush before washing off. Got a little bit of rust left at one bottom corner and some very minor specks. Not sure whether to carry on or finish with a coat of Hydrate 80? Pros - easy to use, easy to wash off and clean, doesn’t damage paint/hands. Cons - time consuming to get decent results.

That's quite impressive! It's similar to results I get with 30percent phosphoric acid dip. Thats basically all it is. Gelled phosphoric acid. Hydrate 80 and layer the primer on would be my next steps.

Suprised how well it has worked, luckily the metal is solid underneath - unlike the arches which will require some new panels welding in :-(

Always treat any area that's had surface rust with some kind of phosphoric based product. Even of you do blast it it will still come back without that. Gel seems a decent alternative to blasting if maybe a bit expensive?

If you’ve just painted over the rust then it will just come back through. You can get sealers, I use Hydrate 80 but it’s not great on really rusty parts and only delays the inevitable.
It took 4 applications of Deox Gel to get rid of most of the rust and I’ll probably give it a couple more as I’ve got time and it’s easy to do. A tub of gel is only £15.
What’s the expoxy mastic like, is it worth using it on my inner wheel arches and the lower sections of the sills? Was planning to zinc prime (electrox), stone chip then 2k prime.
With regard to the Gel, it cost me £15 for a litre which did the whole screen area - just spent another £15 on another litre to finish the job - I was quoted £240 to blast it!

I don't trust that so on all removable parts have stripped them with electrolysis then done the mastic (and then Glasurit EP and 2K black next) but with the underbody (which didn't fail the MOT) I've just cleaned what I could mechanically and coated it. Don't expect it to last long but the manufacturers claim it works so I guess am just proving to myself that it won't. However having seen the gel am thinking now of spending more time on it

I've used Epoxy Mastic on my previous project, it's probably a bit early to tell how well it's worked as it's only been back together since 2018. The biggest problem I had with it is that it smells rotten while applying it.
I think the idea of these products that claim to be able to be painted over rust is that they form a seal, and without air it's much more difficult for (more) rust to form. But it's not impossible, and it can still be rotting away from the other side of the panel in a lot of cases.
