I was thinking what James posted, but noticed he got there first. Good to see an update and hope you're doing OK too VW really seemed to do a good job of building these to rot... although I'm sure most were not treated too gently by their owners ether I'm doing alright.....thanks for asking....really appreciated š I think there was probably a lack of worrying about rust protection by VW when these where built. I bet they thought that if they made them last too long.....nobody would be buying a new one! š

Hi Dan, Welcome back to the madness, i have missed the updates. Looking at the chassis legs would have me running for the hills. You definitely have the skills and patience to repair it properly. Second time I have looked in at your update today. And so nice to see youāre reporting again, it takes time and a good mindset to write up progress. Thank you. Thanks Rian, It's been 7 weeks since dad passed. It obviously still weighs heavy on my mind, but over the last few weeks, I've been able to start looking forward again. Firstly, thanks for asking how I am....I really appreciate it. Yes.....December was very difficult to say the least. To be honest, if it was up to me, I'd of sat this one out. But...I did what was fair for my kids and the family around me and in the end we all tried to make the most of it. I can't deny it though....it was good to back to work! ( That's the first and last time I'll ever say that! ) Anyway, I was hoping to do a lot more updates a lot sooner....but my tablet/pad thingy gave up on me. As I struggle to post updates from my phone, it's meant that I've been unable to post any updates.....until now. Luckily for me, I have a very generous work mate who has given me his old PC.....so now I'm cooking on gas! Happy New Year everyone!! It must be time for another update!! To be honest, this has been a long time coming. I was hoping to update a lot sooner...but unfortunately for me, my tablet/pad packed up. So I've been left gadget-less and unable to update....until now. Luckily a very good work mate of mine gave me his old PC....so now I'm cooking on gas! So.....after repairing the spring hanger ( covered in the last update), I turned my focus to the new outer and inner left rear chassis section. First thing was to weld the to sections together that make up the inner structure. Then trial fit it into the outer section and mark its position ready for the next step..... I cut the old rear leaf spring shackle bush housing out of the old chassis....but...you guessed it, it was too rusty to re-use. So...I searched the internet for a metal stock supplier that might be able to supply me with said tubing to complete the task. Well...easier said than done. For two weeks I tried many different places and they all couldn't help due to it being a non standard size. There was one place that said that they could extrude a bespoke length for me.....but at great cost. If I remember rightly, it was something like Ā£160 for 30cm!! I'd already looked through my scrap pile a thousand times...but to no avail. But....while looking for something completely different about a month later, I found my old Clarke manual tyre changer. It was meant to be on the scrap pile as I never use it and it has parts missing. I looked at it and noticed that the part that screws down and clamps the wheel to changer was made from tubing that looked to be the right size for the bush housing. I went and grabbed my callipers and couldn't believe my luck.....It was exactly the right size....and there was just enough to do both sides. Needless to say I was over the moon! Here's the old part next to the new 'salvaged' part.... Then I temporarily fitted the new chassis section into it's final position on the truck. Using the jig I made up, I was then able to accurately mark the positions of the shackle bush and the shock absorber locations.... With the chassis section removed, I then cut the holes for the shackle bush etc.... Originally, parts of the wiring loom were just passed through open holes in the chassis section. I wanted to improve on this by creating a closed channel form one side to the other using some spare tubing I had lying around.....( lawnmower handle bar ) It took ages to work out where all the holes for fuel line and brake line fittings should be. I also added the holes for welding the outer to the inner.... With all the various holes now done, it was time to turn my attention to the fuel tank mounts....which....once again needed replacing. These are the chaps I'm on about.... So...armed with a lenght of tubing and a metal folder....I knocked up some more.... Then simply weld them to the chassis where they need to be.... well....that's all for now....plenty more to come. Dan

Those big pieces on the table looked lovely and then these last few pieces, the fuel tank mounts, again, such simple pieces to make, but obviously they will make a huge difference to the whole build and longevity of your truck. Well done and thank you. Thanks Rian......a friend of mine popped round while I was half way through all the chassis work and commented on the fact that all the hard work won't be seen as it's either on the inside of the chassis rails or under the truck bed. I told him not to worry as once the trucks done the tipper bed will be up more than it'll down as I be forcing everyone that passes to know how much work went into this flipping truck whether they want to know or not! I remember when I was messing around with the cab roof, I kept getting that horrible sinking feeling in the stomach every time I looked at.... or thought of.... the pending chassis reconstruction and the mountain of other tasks that lay ahead. As difficult as it is, I've found that trying to keep a positive mind and just concentrate on the immediate task in hand definitely helps.....almost as much as rewarding yourself with lots of beer at the end of the day!! šš Dan Happy New Year fella, and what a belter of an update. Steve Hi Steve, again....thanks for the kind words. They certainly help keep the motivation up š. Spending the time to make up the jig for the various suspension components definitely paid off. It made everything a lot easier, along with having total peace of mind. The placement of all the fuel and brake line clip holes on the other hand took ages!! I must admit, I was a bit brief with the description/write up in this latest update compared to the sheer amount of work that went into what you see in the pictures. Sometimes though, I think its just better/easier to let the pictures do the talking. Anyway, thanks again.....more updates very soon. Dan.

Rightā¦..I am going to try and make my updates a bit more regular if I can. Of course, it all depends on me finding the time to do so. I've said it beforeā¦.and Iāll say it again, one of the things that amazes me here on Retro Rides is the time and effort everyone takes to update their threadsā¦.and especially the folks who update regularly. There's lots of youā¦but one that sticks out ( apart from you grizz š) is the chap building/restoring the Rainbow Popā¦.I think his name is Mark if I remember rightly. How he manages to do all that work in the evenings and then find time to update us all is beyond meā¦.full credit to him is what I say Nowā¦continuing on from the last update where I was drilling holes by the dozen, it was then time to weld some of the pieces back on. Starting with the shackle bush housingsā¦.. Then it was time to permanently weld the inner section of chassis to the outer. Liberal amounts of Bilt Hamber weld through primer was used to aid against future corrosionā¦ Then, in with the channel for the tailgate loom to pass throughā¦. Grind back the welds and tidy it upā¦. Same with the channel for the fuel tank loomā¦. A picture of it all starting to come togetherā¦. Next was the shock absorber mount. I tried to save the original āthickā steel channel that the shock attachment bolt ran though. Butā¦it was a complete waste of time due rot! Againā¦it wasn't a common size, but after a bit of searching I managed to source the correct size of steel tubing from a local supplier. When in position, the tube extends past the chassis wall by a few centimetres. It is then capped off with what I can only describe as a domed support plate. Luckily, I managed to salvage this part from under all of the previous MOT repair plates. Here's the channel / tube in positionā¦.. ā¦.and now with the support plate resting in placeā¦. Once it was all aligned correctly, it was just a simple case of welding it in. That's all for now....more soon. Cheers....Dan.
