Cool, sounds like a pretty straight forward budget turbo setup planned there. I'm working on my turbo conversion at the moment, it's certainly a fun project but it's quite a big undertaking both in expense and time. I'm no expert but I've done some of my own research on turbo charging, here are a few thoughts...
I looked at used turbos but actually found it better value to get a brand new ebay chinese one, just a basic T3/T4 hybrid with a journal bearing and no internal wastegate, £83.99. Luckily for my MX6 there are off the shelf turbo exhaust pipes that have T3 flanges. I think routing the pipes will be more tricky on the XJ40 as there isn't a great deal of space between the exhaust and chassis rail, looks like you'd have to stick with a log type manifold and get rid of the pre-cats in the standard downpipe so it plumbs into the center cat.
I've bought an FMU rising rate fuel pressure regulator to get enough fuel into my 2.5 V6 under boost, went for a OBX Racing 12:1 that I had shipped from the states. I think they are a decent option to get things boosted on a low budget, but they are best for smaller engines on relatively low boost. As you may know, a 3.2L will need a high ratio FMU, and at 8psi you will be running very high fuel pressure, possibly too high. The injectors could have problems with distorted spray patterns, and there will be stress on all the fuel line components. I've got an ebay external wastegate, it came with an 8-11psi spring but I swapped it out for a 3.6psi one for starters to use with the FMU. One good thing with an FMU is that if you can use the standard injectors and ECU, but I can see why you'd want bigger injectors for more boost.
There are cheap ways of doing aftermarket fuel management. There is the quite well know Megasquirt and also budget Microsquirt. An even cheaper option is something known as a Speeduino, it basically uses an Arduino micro computer to do the processing required, the kit costs around £75-100. I'm not going for that yet as getting one of those setup, working and mapped is a project in it's own right. Obviously bigger injectors would definitely be needed for this, but you could set it up for whatever impedance you need.
For the turbo oil feed I used a sandwich plate adapter with 1/8 NTP holes, it mounts between the oil filter and housing. For the drain I've done what you are thinking of, drilled a hole in the sump and put a 10AN bung in it.
The intercooler is of course a simple bit of kit but I found that I had to put quite a bit of thought into how to run the charge pipes. I've ended up making a few modifications to the frame and offseting the raditor to one side to get the pipes past it. I went for a same side intercooler as the turbo and throttle body are on the same side of the engine, keeps the pipework shorter and more tidy. On a '40 I imagine there will be a fair amount of pipe required.
Have you thought of going supercharged? You could potentially use the kit off the X300 XJR and you wouldn't need any custom exhaust. The Aston DB7 used an engine based on the 3.2 AJ16, with a supercharger.

Hi, thanks for your input. Your choice of pressure regulator looks cool. I will be running more boost than the standard fuel system can cope with though but they would work in both instances by the looks of things.
I have considered just fitting the AJ16 supercharged but that wouldn't be as fun. 😂 Trying to put the AJ16's kit on the AJ6 would present the same problems. I've realised I have an issue with the size of the AFM. If I want to trick the ECU in to running more fuel I need a bigger AFM to match the injectors.
I'm trying to follow what I have learnt from Supra tuning as there is so much more info available. For example, when you want to up the power on the 7mgte you use the AFM and injectors from a Lexus which are 25% larger. So the ECU is effectively tricked in to thinking there is 25% less airflow and therefore peak airflow and fuelling is increased. I'm not sure I can do this with the Jag as I don't know if there is an equivalent AFM. The injectors are easier to match up but as far as I can tell it's important how the AFM delivers it's signal. 🤔 Another option would be to run an Apexi SAFC but tuning it would be mind boggling for me. Which is also why I want to avoid stand alone management. I'm not very electronically minded.

How about a Speeduino ecu? they're cheapas chips, and it would get around your ignition and fuelling issues....

Life in the Jag has been enjoyable but eventful so far. I've gone through loads of petrol 😍 I do have a lead foot, a punctured tyre, a blown central locking fuse and I've found a serious leak into the footwell! Luckily the tyre was pluggable and the fuse box has plenty of spares. The leak may take a little longer to fix though. I'm thinking the front wing may have to come off and the welder come out but it's a bit cold and damp still. For now the soggy underlay can come out and I'll drill a drain hole if I need to (it looks like it's probably made its own though 😂) At least I have a list to make, I love lists. And thankfully any welding will be out of sight. I have also found a timing bracket to buy while will give her some more beans while I'm figuring out the turbo build. www.xj40.com/viewtopic.php?t=2976

A bit of in update today. After some monitoring, the leak appears to be pretty minor. I went through an automatic car wash with the carpets up and a torch and no water visibly came in so I'm not going to worry about that for the moment. She's had a lumpy tick over since I got her and as there was only the leads I'd not changed in the service, I figured it was probably those. They did look fine but I noticed when getting them off, the silly tab sign on the middle of one of the leads is part of the lead.. I guess this means they could very well be original 😮. Anyway they're looking great now and the lumpy tick over is almost completely gone. I'll stick another injector cleaner in the tank and see if that helps but it is running much smoother, bonus! The old sound deadening on the bonnet has been dangling down and shedding on the engine too so that's gone in the bin as well. I also have on the way, a set of pin stripes, a cd changer for the boot and a handy book as the turbo conversion is a bit above me at the moment so I'll re-evaluate my plans once I've read this.

So I'm nearly done for the day but it's going to be dark before I can refit the grill so a picture will have to wait till tomorrow! The sill is looking good now it's had a splash of stone chip, it's not the neatest but neither is the rest of the car 😂 The grill turned out ok apart from it was covered in scratches where somebody had attempted to key some of it before painting. I offered it up to the car in Chrome but immediately didn't like it so I have repainted it black properly but masked of the growler. I've really got a taste for the blacked out look now 😍. I haven't got time to do it today but I think the grills that are body coloured at the moment will go grey or silver.

The Jags been serving me well these last few weeks other than an apparent cold start issue. Then, on what has been the coldest morning on Thursday, it didn't start at all! So off to work in a taxi I went. When this happened a month ago it started when I got home from work so I tried it that evening and nothing. Checked for spark at the coil, also nothing. We pinched the one off the SD1 to check but it wasn't that. Now the problem is that I could find the multimeter so further investigation wasn't going to be simple. My friend said he could pop over with one Saturday afternoon but I really needed to know before it would be too later to order parts. One little clue was that the rev counter wasn't moving when it was cranking which would point to the crank sensor. I was worried about just ordering parts though cause I only had enough cash in the bank to do that once... Anyway saw that a CPS was available from SNG Barratt for reasonable money and they'd send it for delivery Saturday morning too. I couldn't resist the lure of a possible fix the next morning so I went for it! Thankfully it paid off and she starts up perfectly no matter how cold it is. Phew 😌

The black grill is a big improvement, car looks great. Are you planning one big turbo, or twin setup like turbo technics did?

Thanks, I need to go round the bumper chrome's with more black but I'm a little worried they'll crumble away when I try and get them off 😂. I am wanting a big single but my eye is being turned by the price of a rusty XJR. That would make for easier and cheaper boost as I'm still a little daunted by the engine management side. At least if I buy a car I'll have the right ECU there ready to swap in to the XJ40 along with the engine. We'll have to see, either way I'll be saving all this year to convert it around Christmas time.

We're a bit over due an update but I must say with using it daily I don't get too many opportunities to get stuck in. I'm just sort of fixing whatever breaks as I go along. One fancy thing I bought is a timing bracket that moves the CPS slightly to advance the timing by 5°. It doesn't sound a lot but it looks shiny. I had to clean the threads on the bolt that held the CPS in as it decided to take half the old bracket with it and the soft alloy of the new bracket just wanted to squish without perfectly clean threads. I totally dropped lucky finding the right die in the kit I found under the stairs at the in laws... Phew. Having fitted it, the car is definitely faster. It felt a bit lazy before and now the throttle response is immediate and overtaking is a joy. A very well spent £77! I should see better MPG as well but I'll have to get back to you on that. One issue that has been getting worse is the smell of raw fuel when you put your foot down, it used to be under full throttle but now is everytime you do anything except very gently accelerate. I couldn't see any obvious leaks from any of the lines and it had to be coming from the engine bay so I took a punt that it was injector seals. Me and my husband decided to have a go at changing them tonight which may have been a bit daft on a work night with no other way to get to work tomorrow... Turns out they don't drop out like they should. Even levering at the rail it overpowered the clips and came off leaving the injectors firmly in place 😫. Deciding I couldn't have it strand us I decided to just change the seals we could see and the filters but even the filters were completely stuck! That's it, curse word it, put it back together and hope it doesn't leak so bad we can't use it. So 6 new o rings in, pop the rail back on, do everything up and turn the ignition on to prime... No leaks Start her up... No leaks How lucky could we get? Take her for a thrash. No petrol smell! Hell yeah. Talk about a lucky fix 😂

Another little update, I have acquired some parts for improving my slightly tatty XJ40. The bumpers have started looking pretty horrible. All the black paint is peeling off and behind they are rusty as hell! The rear looks about ready to fall off. My mirrors are also terribly repaired and miss matched so I have a set of those too. Here are some before and afters! Full of holes! Before After I thought I wouldn't like all the Chrome but now it's done I'm going to keep it! I've got the back end to do next 🙂 I wonder how much more crusty the rear bumper is. I couldn't believe how easy they were to change. Every bumper I've ever done bar minis has been one million bolts in the most hard to reach places. This was 2 bolts and 2 wiring clips, ace!

Now that is what I call an improvement!
Chrome is one of those things. When I were a lad, everything had it, for better or worse. Then later, nothing had it, generally for worse. Now here, Japanese SUVs have it in tasteless spades. Hideous.
I like a little, just where it needs it and the Jaguar looks good.

I take it back about the bumpers being easy! The rear one took an hour and knackered 3 cutting discs on the grinder! Those two innocent looking bolts had welded themselves in to place. The bumper had to be cut off and the rams will need replacing cause the bolts will not come out! Some idiot has bolted the LH bumper support on backwards and the RH one has rusted away to nothing... It was going too well 😂 on the bright side, all the metal of the car is bob on. So in the mean time while I source parts I'll ride round with no bumper... Hopefully that isn't too much of an issue for police...

Happily I have a bit more progress to report. Her rear end is starting to look the part now. With a new tailpipe finisher where there was only one before, a shiny bumper and boot plinth and I've never been keen on the weird purple colour of the rear lights so I've tinted them too. I forgot to clean the rear exhaust finisher... I just realized when I saw this picture 😂 I've been working on the final piece for the front end too. The front valance is wavey and smashed to bits so I've sourced a straight replacement. It's unfortunately the wrong colour but £15 of badly matched green paint later I've corrected that. The green I got was way too light so I had to paint it black first to make it look darker. It's come out well and it's now been left to go off properly before I try and fit it! I'm looking forward to fitting it! Here a little shot of the poor rusty parts car that's been my supply of all these parts! For a while I thought I might keep it but it was full of holes 🙁
