Darren and Dom, both great points but will have to wait till the commodore shell gets welded on and adds some strength back in....
I've removed a bit more than I planned to make the finished join more effective and hidden and consequently right now I'm really using just the cage to hold it together. My original cut plan used cage and some of the A pillar.

I'm getting deja Vu........ Tonight's word on sesame street is SNAP Turret top is just as scabby but I haven't hit it with a chisel yet I did however find time to clean up the rear inner wheel arch before I tore another hole in my overalls Finished a bit earlier than my usual 1am due to running out of "noisy hours" and having very little quiet work left for after the witching hour (10pm) So I swept the floor under the car and all around and then had a little tidy up (yes that's my tidy - you should see my sh!t tip) just for amusement and it means absolutely nothing in the grand scheme of things but I weighed the floor sweepings approx 70% rust from various areas of body cavities never having seen daylight for some time, 20% plasma cutter dust and 10% stones from the kitty litter in France that I rolled the Monza into when I ran out of talent (if I ever had any to start with) that have finally been made free (I had a daft plan to save them up to return them next time I go but the French Opel forum have changed the venue so I binned them) I kid you not on the stones front I had rattles on track that I knew were stones and every so often some fell out (last two events with the car RRG2013 and a Snetterton track day several stones escaped but still more were rattling round!!!)

I'm growing sick of cutting (not really it's just getting on my wick - repetitive work does that too me) So going back to measurements 1390 being the Commodore and 1420 being the Monza I had an issue with leaving the join on the rear wheel arches Now first up - there are at least two ways to do anything - one is always easy and one is harder my preference is always for the easy route Wheel arch inner and outer join (Drivers side sorry) So I could leave it but if someone looked in the boot it would be obvious So easy plan grind down the join in sections - MIG it up and bobs a bush baby Ground down a bit and it appears Opel pressings aren't as tight as one would like and I ended up with a 5mm gap between the two So harder plan strip the underseal and weld from underneath (then grind the two lips off) - why is this harder - because whatever Opel used is a complete ass to remove Oh and this picture is brought to you care of Photobucket.au That's an evenings entertainment for half an arch!!!

If so you could borrow my MBX (Quote Edd W) "Wire wheel of Hades" that`ll strip it in about 3 minutes flat

You can try it if you like ? would appreciate the loan if you think it would strip the underseal My angle grinder mounted Zip wheel won't touch it - it just moves it around (where you don't want it!!) It was however fine for final clean up before welding - you just have to get the majority off first then it can cope with the remnants Id lend you the Hydrovane too if you have a 16A socket ? But that needs 2 to lift it in the van I has 16 amp socket (wired into a 13 amp plug) so best we don't try the hydrovane

Yeah it'll fry the fuse on start-up at the moment Its (the MBX) at the barn, you are welcome to follow me down there later if you like ? Its half way home for me and I`m not in work tomorrow (Off to Race-Retro) Welcome to try it ? Failing that You`ll need a propane torch and a scraper, which is how I stripped the under wing goop from the Kadett !!

This one, I made it to page 7 and the photos stopped!
That said, I learned more than you'd think from the original engine build. I had a 12v Carlton GSi donkeys years ago, cracking car, but to me always in the shadow of the 24v. Those twin square tailpipes with the really discreet cutout in the back bumper did it for me.
And now I feel old. That was 20 years ago.

This one, I made it to page 7 and the photos stopped! The photos restart again I'm sure of it - it was from a time when I was running two free photobucket accounts and a photobox account - I consolidated and from that point just used a paid for photobucket account - now you've let me know there are issues I'll go back and fix the links to the same pictures in the paid for account Just checked Page 13 all the pics restart That said, I learned more than you'd think from the original engine build. Thank you, I'm up to the 24v engine throwing it's toys out of the pram on no.2 cylinder. I didn't want to start polluting this thread with questions before I'd finished reading everything. Hopefully all will become clear later on!
Honestly, don't go to any trouble fixing links etc - you've got enough to do in the garage! When I first started reading I thought it was a minor miracle that the photos on page one were still there after nine years. My heart sank on page 6 - but I kept going, and I will finish tomorrow even if it means taking the phone off the hook.... :-)
My first Vauxhall was bought in 1990 too - a Cavalier SRi in whirlpool white. I loved that thing. It was nicked days after I sold it to my next door neighbour. I always had a big want for the Caliber, but they were like hens teeth in the ninties, God knows how many are left now.

Really informative thread(s), the detail is much appreciated, thanks for taking the considerable time photographing and typing it all up, going on the comments I've read so far, I'm not the only one that's grateful.
Is your mate building an Irmscher MV6 Omega? or an I thinking of another Vauxhall deviant?!
