Excellent stuff guys, thanks a lot for this!
That mig welding site I posted on the last page also has some excellent tutorials, and the guy who writes them restores cars so a lot of the examples are repairing suspension turrets, sills, chassis plates etc.
Also good point about the extension cable.... I guess if you're drawing close to max current through the cable it needs to be nice and straight.

Have a 150 through a 13amp plug, and used it on MAX settings (when I welded my diff up) and it didnt blow any fuses or owt.
Found that mig site before, its very good, Ive still got to try out many of the so-simple-its-crazy helpful hints though!

Next question - is plug welding OK for the lower part of a sill, the flange running front-to-back? Would this part originally have been spot welded?

can probably help out with steel, got a scrap polo shell i can chop the roof off if you want to collect from N14 6PE.

guz.... cheers fella I've asked the question on astra-mk2 forum whether a 2-door tintop outer sill is the same as a cabrio, if it's not and they're not bodgeable I'll have some of that roof - collect no probs!
